INTRODUCTION

BMI CABLES PRIVATE LIMITED is a BMI GROUP Company incorporated in 2001, and are one of
the leading manufacturers of Elastomeric (Rubber), PVC, XLPE Power & Control Cables, Mining,
Telecommunication Cables including FR, FRLS & Low Halogen Cables under the brand name of
"BMIC" at its modern plant at Bhiwadi,Alwar (Rajasthan), 80 kms from Delhi.
BMI Cable's plant is accredited with ISO 9001 : 2000 certification. This includes well established
production lines, modern quality control facilities, up-to-date technical assistance wing and well planned
plant utility and offsite facilities. This is supported by a team of dedicated, experienced and well qualified
managerial, engineering and other staff. The Company always enjoyed an excellent industrial relations.
It has now an integrated cable manufacturing plant with facilities right from wire drawing to packing of the
finished products under one roof, and produces the cables of high quality as per ISI, British and various
other International Standards like IEC, ASTM, JIS, VDE, DIN. It has also designed, manufactured,
tested and supplied wires & cables meeting special requirements of various customers.
The utilities and offsite facilities cover Water Storage, Steam Generation, Electrical Transformers, Standby
D.G. Set, Air Compressors and Material handling facilities.The manufacturing facilities are supported with a
workshop for ensuring adequate maintenance and upkeep of machineries. The testing and quality control
section offers facilities to carry out all Routine, Acceptance and Type tests as per Indian as well as
international standards.
Excellent quality of cables is maintained by strict quality control at every stage of manufacturing and by virtue
of very stringent tests conducted as per the relevant specifications at our well equipped laboratory under
the supervision of qualified engineers and experts, BMI Cables has implemented an extensive quality
assurance and quality control programme. It's Testing Laboratory is fully equipped with most
sophisticated and imported instruments, engineers are busy checking, testing and ensuring quality of
inputs including raw materials as well as the finished products at every stage. Our products have been
successfully type tested in -House and other government testing laboratories.
BMI Cables has a team of highly trained technical staff who could advise you regarding suitability of cables
for special applications and on laying conditions for optimum economy and also advise you regarding the
accessories such as jointing, termination etc. Today, BMI Cables serves Power, Cement, Steel Plant,
Telecommunication & Fertilizer Companies as well as wide range of Contractors & Industrial
users.

Elastomer (Rubber) is an insulating material with high dielectric strength having a decent property of flexibility. The
elastomeric cables are suitable for applications in electric iron leads, reeling-unreeling application in mining, heater leads,
elevators, cranes and other high dielectric and flexible applications. The BMI Cables are manufactures wire & cables to
IS 9968 (Part-1)/1988, IS 14494 & IS 9857/1990 for welding cables.
There are various types of compounds according to the grades and properties as per IS:6380 such as general purpose,
heat resisting and high temperature insulation. The elastomeric cables are suitable for use where the combination of
ambient temperature and temperature-rise due to load remains stable up to the following limits in conductors.

Natural and various types of Synthetic rubber compounds.The compounds based on EPR, CSP, NBR-PVC, EVA, Silicone
are made in the most modernised plant by highly skilled hands to suit the specific operational regiments, continuous R & D
and upgraded production technology are the main features of Elastomeric Cables Division at BMI. The cables are
manufactured in compliance with every National and International Standards.The Design Engineers at BMI renders every

Conductor
- Annealed tinned Copper conductors Solid (Class I), Stranded (Class 2),
flexible (Class 5) complying with the requirement of IS 8130-1984.
SeparatorTape
- A polyester (Melinex) tape to be applied over the conductor.
Insulation
- General service elastomer type IE1 of IS 6380-1984
Heat Resisting insulation Type IE2 & IE3 of IS 6380-1984
Silicone Rubber Insulation Type IE5 of IS : 6380-1984

SILICONE CABLES
Silicone rubber has excellent electrical properties and high thermal resistance. It allows conductor temperature
rating of 150C for continuous operation and 250C under emergency overload or short circuits continuity even in
fire because silicone rubber burns in to an insulating ash. It is resistant to moisture ozone radiation and chemicals.

WELDING CABLES
At present Copper and Aluminium welding cables are covered under IS : 9857-1990.The earlier IS : 434, covered only VIR covering.
Whereas, the present specification covers Welding Cables under two categories.
1. Cable with General Purpose Rubber compound covering (GPR)
2. Cable with Heat Resistant, Oil Resistant , Fire Retardant compound covering (HOFR).
Construction
(a) Conductor :
(I) Copper Conductor : The conductor shall be composed of plain or tinned annealed high conductivity copper wired
complying with IS : 8130.The conductor formation shall be according to class 6 (Table 4) of IS : 8130.
(ii) Aluminium Conductor : The conductor shall be composed of Aluminium wires complying with IS : 8130. The conductor
formation shall be according to Table 5 of IS : 8130.
(b) Separator :
The separator shall be of polyester tape/dry paper, or any other suitable material. The conductor shall be covered with a
separator.The separator tape shall applied on conductor to give complete coverage to conductor.
(c) Covering : GPR/HOFR
The general purpose rubber compound shall comply with requirements of type SE1 to IS : 6380.The heat resistant normal duty
Heat Resistant, Oil Resistant , Fire Retardant (HOFR) compound covering compound shall comply with the requirement of Type
SE 3 to IS : 6380.The covering shall consist of one of the following applied over the conductor and separator.
(a) A layer of general purpose normal duty rubber compound.
or
(b) A layer of Heat Resistant, Oil Resistant , Fire Retardant (HOFR) compound covering normal duty.

SHORT CIRCUIT RATINGS


The conductor size in a cable for an installation is also governed by its ability to carry short circuit current of the system. Short
circuit ratings are based on the assumption that the duration of short circuit is so small and apparently there is no transmission
of heat, produced during short circuit through the insulation and the whole of it is absorbed by the conductor.
The short circuit current ratings (r.m.s values) of PVC & XLPE insulated cables with aluminium and copper conductors for one
second duration are given as under. These ratings have been calculated on the following assumptions.

Range
Fire Retardant (FR) : Our normal wires are fire retardant.They have high oxygen and temperature index, which helps in restricting
the spread of fire even at high temperature.
Fire Retardant Low Smoke (FRLS) :Apart from having high oxygen and temperature index, our FRLS wires also have low smoke
and toxic gases generation properties which helps in easy evacuation and rescue operation in case of fire and are ideal for use in places
of high human density.
Heat Resistant (105C) : Besides being fire retardant, our heat resistant (105C) wires have properties to withstand the excess
heat generated in the wire due to low voltage.These wires can withstand the conductor temperature upto 105C and are suited for
areas where there is wide voltage fluctuations.
Zero Halogen Flame Retardant ('O'HFR) : Based on Poly-olefinic thermoplastic compound, our zero halogen flame retardant
('O'HFR) wires have properties to emit smoke free, non-toxic, non-corresive gases in case of fire, besides other fire retarding
properties.They are ideal for use in public places where risk of human lives and property are of prime concern.

Our copper has more than 102% conductivity which means reduction in electricity bills.
We have the most advanced in-house wire drawing ,stranding & bunching facilities to give a
uniform lay and smooth finish of the conductor.
Uniform annealing of copper provides more flexibility.
Thin coloured layer is only on the surface for colour identification. Thick layer of natural virgin
PVC is underneath which gives improved insulation resistance value.
Automatic self-centering head coupled with on-line diameter controller maintains conductor
perfectly in the center of PVC insulation which prevent short circuits occurrences due to uneven
thickness and eccentricity of PVC insulation.
100% wires pass through on line spark tester to withstand high voltage stresses of 9000 Volts to
give consistent quality, free of foreign particles through out.
Due to low conductor resistance, current carrying capacity is more.

Due to increase in power demand, the voltage fluctuations has become a very common phenomenon in power supply systems.When
there is low voltage, the current in the wire increases abnormally, thereby causing excess over heating of the wires.
Our heat resistant (105C) wires can withstand conductor temperature upto 105C. hence overcoming this problem.

Fire Retardant Low Smoke (FRLS)


In case of fire, the casualties occur due to suffocation and inhaling toxic fumes/gases rather than burns. Moreover the dense black
smoke reduces visibility, thereby making the evacuation & rescue operation nearly impossible.As such the need for FRLS wires arose.
Main characteristics of "BMIC" FRLS wires are:
Superior fire retardant properties,
Emit non-toxic fumes,
Self extinguishing,
Emit lesser amount of non-corrosive smoke.
These wires are ideal for use in places of high human density i.e. high-rise buildings, theaters, hospitals, hotels, and schools etc. where
safety of lives is of primary concern.
The special FRLS PVC compound used in "BMIC" FRLS wires is formulated & manufactured in house, is mechanically far stronger and
has a definite advantage over ordinary PVC wires in terms of critical oxygen index, temperature index, smoke density and acid gas
generation, thus ideal for concealed as well as conduit wiring.

For Submersible Pump Motors
For troublefree working, these connecting cables are just as important as winding wire for the submersible pump motors.
3 core Flat Cables are manufactured keeping in mind the severe and difficult conditions in which they are required to
operate.The individual flexible conductors are made from electrolytic grade bright copper. The wires are drawn, annealed
and bunched properly to ensure long life. Each of these three flexible copper conductors are insulated with a specially
formulated PVC compound and the cores are laid up in Flat Parallel position. The outer sheath of the cable is made from a
special grade of resistant PVC compound impervious to water, grease, oil etc.

SELECTION OF INSULATING MATERIALS FOR CABLES


Rubber: Rubbers are defined as those materials which can be converted from plastic to the elastic state by heating, usually but not
necessarily, following admixture with sulphur.The rubbers can be subdivided into natural and synthetic types.
Natural rubber, along with impregnated paper, was the main insulating material until the late 1930's. It has very good electrical properties
especially, dielectric strength, but readily absorbs moisture and deteriorates by oxidizing into resinous substance. However, when mixed with
sulphur and other carefully chosen ingredients, it can be vulcanized to form a very stable material Vulcanized rubber (VR) is nonhygroscopic,
has a high specific insulation resistance and high tensile strength, and can be used safely for manufacturing high voltage cables up to 10 KV.
Natural rubber is extremely poor in its resistance to ozone, corona and oil. Although no heat resistant. In India, the use of VR is limited to
domestic wires and low tension cables.
Natural Rubber (NR): NR is a dried or coagulated solids obtained from certain trees. In chemical term NR is cis-1,4 Polyisoprene with the
structure unit.

Raw rubber is difficult to extrude satisfactory. It needs to be masticated to the required viscosity and compounded with fillers, accelerators,
and other additives periodically one by one.The process control and machinery available for compounding in BMI CABLES. Cross linking of
NR is achieved by Sulphur,Which may react with copper, Such conductors are usually tinned. Natural Rubber tends to compare unfavorable
with synthetic polymers in term of maximum operating temperature and ageing performance. It also show cracks in the presence of ozone.
Synthetic Rubber: Synthetic rubbers and resins of excellent quality came to be widely used after 1940 in place of natural rubber for
insulation as well as sheathing. The man-made rubbers owe their rubbery nature to the fact that like natural rubber, they are long chain
polymers built up from single molecule or monomers However, the monomers which from the starting point for the synthetic rubber are
different from the monomer from which natural rubber is built and this accounts largely for the differences between natural and synthetic
rubbers.
Man-made synthetic rubbers used in the cable industry are:
(a) Ethylene Propylene Rubber (EPR)
(b) Chlorosulphonated Polyethylene (CSP) / Hypalon
(c) Polychloroprene(PCP) / Neoprene
(d) Butyl rubber
(e) Silicone Rubber
(f) Styrene Butadiene Rubber (SBR)- Formerly GRS
The characteristics of these materials are described below :
(a) Ethylene Propylene Rubber (EPR): It is a new polymer, introduced first as an insulant for wire and cable in 1961-62.
EPR is a saturated Co-Polymer of Ethylene and Propylene

In BMI cables Dicumyl Peroxide used for cross linking. Peroxides betters long term resistance to ageing and the electrical properties.
They decompose under the action of heat to give radicals which react with the polymers and result in stable carbon_carbon cross link.
Calcium Carbonate corporate in large quantity for better physical properties and reduce moisture absorption are obtained by
replacing Calcium Carbonate with Calcium Clay. An unsaturated Silane which binds to the fillers also improve Melting Point. Other
additives includes Red Lead to give better water resistance and oil to help processing.

As a cable insulant, it possesses stable electrical and physical characteristics. The insulation is found to retain adequate electrical
resistance twice as long as butyl rubber in prolonged hot water immersion tests and has greater flexibility without becoming brittle at
sub-zero temperatures.A particularly advantageous feature is its resistance to attack from corona generated by electric discharges at its
surface. Its other advantages are.
(i) Wide variations obtained in compounding to suit different applications,
(ii) Processing is very easy and it can be extruded on shaped conductors and
(iii) Resistance to oxidation in air.
Due to its superior properties EPR is gradually replacing butyl rubber. The drawbacks are that it is much softer Dielectric than butyl
rubber or XLPE and is inferior to XLPE in thermal ageing property The maximum working temperature in this case is 85C and the
maximum short circuit temperature is 150C. The dielectric power factor is quite high as compared to PE or paper, the value being
0.001as compared to paper (0.002) and PE (0.005).

From the properties and the characteristics of the different rubbers it will be observed that
(i) Natural rubber has already been replaced by synthetic rubber & and other insulants in high voltage and medium voltage range
(ii) Out of all the synthetic rubbers only butyl and EPR can compete with paper or plastics. Butyl rubber has largely eliminated
both paper insulated and varnished cambric cables where each of installation and termination and flexibility are at a premium. EPR may
expected to replace butyl rubber in shipping, mining, trailing and some distribution cables.
The high price of both butyl rubber and EPR as compared with that of paper or PVC, has proved to be great bottleneck in the utilization
of the Synthetic rubbers.

(b) Chlorosulphonated Polyethylene (CSP) / Hypalon: Chlorosulphonated Polymer, commonly known as "Hypalon" can be
obtained by subjecting polyethylene, to the action of chlorine gas and sulphur dioxide or CSP is obtained when polyethylene is reacted
in carbon tetra chloride with chlorine and sulpher dioxide. CSP compound have superior electrical properties to compounds based on
PCP and are particularly advantageous for Insulation & Sheathing which is required to be Oil Resisting. CSP also have good resistance to
ozone and weather. When blended with EVA of EPR and filled with a suitable carbon black. CSP compound provide a strippable
dielectric screening materials for high voltage EPR cables. It can be vulcanized and used as ordinary rubber.As it has better resistance to
Heat, corona and ozone than ordinary rubber it is recommended for insulation of high voltage cables. It can operate at a temperature
upto 90C and its AC. breakdown value is same as butyl rubber, butyl dielectric power factor is higher, i.e. 0.003-2005. It can also be used
for sheathing because of its weather and water resisting properties.
(c) Polychloroprene (PCP) / Neoprene: PCP was the first commercial synthetic rubber it has the structure. CL

Its major use is as a very tough flexible sheathing material. PCP compounds have good abrasion and tear resistance together with good
resistance to swelling and to chemical attack by a wide range of natural oils and Aliphatic Hydrocarbons.They do not normally support
combustion.The monomer of natural rubber is isoprene or methyl butadiene, that for neoprene is chlorobutadiene. PCP
(Polychloroprene) contains about 35 percent chemically combined chlorine. Polychloroprene must be compounded and vulcanized in
much the same way as natural rubber. Although less resistant to oil compared to PVC or PE these compounds are better than natural
rubber in resistance to fire, oil and weather, but not as good as natural rubber in electrical properties. The excellent mechanical
properties and high resistance to cold make it ideal for sheathing purpose rather than insulation.
(d) Butyl Rubber: Butyl rubber is, a co-polymer of isobutylene and isoprene containing about 1-4 percent of the latter. The co
polymerization of these, results in a material having the potential merits of a very unreactive material while offsetting demerits due to its
thermoplasticity. Butyl rubber is compounded and vulcanized in much the same way as natural rubber though the processing of the
compound is troublesome.
Butyl rubber has excellent electrical properties but a little lower dielectric strength than natural rubber.The dielectric power factor is
0.001-0.003 and the A.C. Breakdown value 20-30 kv/mm.This material has excellent water and weather resistance and especially heat
resistance, being capable of operating at a continuous temperature of 80-85C as compared to 60C in the case of natural rubber.
It also excels natural rubber in corona and ozone resistance, but, does not have good oil resistance. Compared to natural rubber it has
lower mechanical properties and as such it is mainly used for insulation purposes. Butyl rubber cables have been used up to 30 kv with
the same temperature and current carrying capacity as paper insulated cables However recently EPR and XLPE have gradually started to
replacing butyl rubber.
(e) Silicone Rubber: Silicone rubber is unique in several aspects first, although it has to be compounded and vulcanized to become elastic,
the actual materials and techniques for doing this are quite different from those of natural rubber.Another aspect in which this rubber is
unique is that instead of the backbone of the chain being composed of carbon-carbon linkages C-C-C-C it has the silicon/oxygen linkage
-Si-O-Si-O-Si-O. It is the inorganic backbone which gives the material its exceptional resistance to heat.Silicon rubber have general
chemical structure is

Where R is usually methyl or phenyl. Silicon have outstanding properties, especially in resistance to high temperature, 150C being the
normal operating limit. However, at ambient temperatures the mechanical properties are somewhat inferior to those of the more
commonly used materials. For this Fibre Glass Braiding and H or S gradeVarnish provides over Silicon.
This material has the best resistance to heat of all the present rubber material and is suitable for continuous use at temperature of
180C. Because of its good electrical properties and resistance to ozone and corona, it is suitable for high voltage lead wire. But as it does
not have good mechanical properties, it must be protected further with a covering of glass, asbestos or metaillic braid This rubber is too
expensive as compared with natural rubber.
(f) Styrene Butadiene Rubber (SBR)- Formerly GRS: SBR is a co-polymer of butadiene and styrene, containing about 25 percent of
styrene. It does not have any outstanding merit compared with the natural product, because it is a little inferior in both electrical and
mechanical properties, but has better heat resistant properties.
(g) Acrylonitrile Butadiene Rubber (NBR/PVC BLENDS) : The copolymer of acrylonitrile with butadiene produces a range of
polymers characterised by good oil resistance.They have the structural units
CH2 CH = CH CH2 and CH2 CH CN or CH2 CH CH = CH2
The additive of PVC improves resistance to Ozone, weathering and abrasion. By suitable choice of Plasticisers improve process ability
and Flame Retardant also obtained.These materials are used solely for Sheathing.
(h) EthylVinyl Acetate (EVA): Its ethylene copolymer containing vinyl acetate.
The polymers are cross linked by peroxides or by radiations and the formation is generally similar to that of EPR. Resistance to ageing in
air is slightly superior to that of EPR, service temperature up to 11 C being possible, but electric properties such as permittivity are
inferior. EVA is also used as the base for extruded semi conducting dielectric screening materials.

HANDLING & STORAGE


Handing (Unloading at Site):
On receipt of cable drums visual inspection of drums should be made. While unloading the cables certain precaution are to be taken to
ensure the safety of the cables.
1. The cable drums-should not be dropped or thrown from railway wagons or truck during loading operations as the shock may cause
serious damage to cable layers.A crane should be used for unloading cable drums. when lifting drums with the crane, it is recommended
that the lagging should be kept in not available, a ramp should be prepared with approximate inclination of 1:3 or 1:4 The cable drum
should be rolled over the ramp by means of ropes and winches,Additionally a sand bed at the food of the ramp may be prepared too
brake the rolling the cable drum.
2. Cable should not be dragged along the earth surface.
3. Cable ends should always be sealed by means of suitable end sealing materials to prevent moisturisation of cores and armour.
4. Drums should be rolling in direction of arrow marked on the drum
Storage: Cable should be stored in a dry covered place to prevent exposure to climatic conditions and wear & tear of wooden drums.
Further, it should preferably be kept on a contrate surface to avoid sinking of drums and decay of flanges which will help easy movement of
the drums.
All drums should be stored in such a manner as to leave sufficient space between them for air circulation. it is desirable to drums to stand on
battens directly under the flanges.
Laying: For laying of cables special care to be taken to prevent sharp bending & twisting Cable should be unwound from drum by proper
mounting the cable drum on a cable wheel, making sure the spindle is strong enough to carry the weight without bending and that it is lying
horizontally in the bearing so as to prevent the drum creeping to one side or the other while it is rotating. However, Following salient points
are to be considered during laying procedure of cables laid in racks and in built in trenches.
1. For laying of cables power cables to be placed at top most layer.
2. Single core power cable for use on A.C. system shall be laid in delta formation supported by non-magnetic material. trefoil clamps of
suitable size are to be placed at regular intervals but preferably not more than 800 mm.Axial spacing of two circuits in delta formation
shall not be less than 4 times the cable dia.
Incase of multi core power cables, cables shall be laid side by side, with spacings not less than one cable diameter. However derating
factors for cables laid on trenches are to be referred.
Multi core power cables and single core D.C. circuits may be clamped by means of galvanised mild steel saddles but 1.1 KV single core
cables should be clamped by means of non-magnetic saddles. The saddles shall not be paced at intervals more than 1500 mm for
horizontal and 1200 mm for vertical runs.
3. Multi core control cables can be laid touching each other on cable racks and wherever required may be taken in two layers.They should
be clamped by means of PVC straps both for horizontal and vertical runs (alternatively, fabricated aluminium clamps may be used) at
regular intervals.
4. a) if the cables are buried directly in ground IS-1255 is to be followed for code of practice. However, generally cables are laid 1000 mm
below finished ground level at any point of cable run and 75 mm of sand cushioning to be provided.
b) In loose soil concrete pillar should be provided for as support and hence pipe are recommended to be used for cable path.
5. If there is possibility of mechanical damage. cables should be protected by means of mild steel covers placed on racks.
6. While laying cables, special care to be taken at bends. Following are the recommended bending radius for power and control cables.
Single Core = 15 x D & Multi Core = 12 x D
Where '0' is overall diameter of cable.
7. Maximum safe pulling force (When pulled by pulling eye) Aluminium Conductor Cables: 3.0 kg / nm2Copper Conductor cables:
5.0 Kg mm' Proper method of pulling of cable should be used.
End Terminations & Jointing: Termination and jointing of power and Control Cables shall be done by means of compression methods
using solder less tinned copper / Aluminium terminal lugs. For control cables terminations, ring tongue or reducer pin type terminal lug can
also be used to suit the purpose.
Testing during laying: All new cable drums shall be meggar-tested before jointing with a 500/1000 volts meggar. Please note that meggar
value decreases with increase in the length, temperatures and size of the cables. Before meggaring, both the ends of the cables should be
opened out and cleaned to remove dust or metal particles. After the test, the cores should be shorted to discharge the cable, otherwise
charged cores may give a shock to a person who may handle it subsequently.
IS-1554 does not mention the minimum meggar value of the PVC cables.The table below give the minimum meggar values of PVC cables as
per BS-6346-1989.
MINIMUM INSULATION RESISTANCEVALUES
As PVC cables have got higher capacitance, while meggaring, a high charging current will flow inti ally and hence the meggar will show a
lesser reading.As per International specifications the reading after one minute of continuous meggaring should be taken.
