A VIP (Very Intensively Package-focused) Event


Last month, our Print Media Demonstration Center (PMDC)
here in Kennesaw played host to more than 160 VIPs with a
keen interest in packagingowners and senior managers of
printing companies that use Heidelberg equipment, along
with industry analysts and members of the graphic arts
trade media. We offered our guests a tour of the PMDCs
newly expanded postpress area, where weve installed
working examples of our Dymatrix, Varimatrix, and KAMA
diecutters as well as our Diana X and ECO 105 foldergluers. The equipment demonstrations set the scene for
presentations on a subject that weve also addressed in
the pages of this magazine: Heidelbergs commitment to
its customers success in the growing market for folding
cartons.
A visit to www.ppcnet.org, the Web site of the Paperboard
Packaging Council (PPC), will reveal plenty of reasons why
this form of packaging works so well for the distribution,
marketing, protection, and preservation of thousands
of kinds of consumer goods. A PPC trend report that we
summarized for our visitors points to significant growth
this year in categories such as beverages, cereals and other
dry foods, and frozen/perishable foods. As the PPC data
tell us, billions of dollars are being spent to place billions
of tons of edible, potable, medicinal, and cosmetic items
into paperboard containers. If this sounds like a boxful of
opportunity for printers with the right mix of equipment
and a clear understanding of the packaging markets special
requirements, we couldnt agree more.

Rely on the rear guard

smaller than the trap itself, it will be covered


by the trap. Prinect Trap Editor offers a
solution at Settings/black & text, where a
width scaling can be set for small text. If the
text elements have, for example, a point size
of 10, this value can be used as the size limit.
The trap width is scaled accordingly, and the
small text elements remain visible.

Static cling in paper arises from the combination of


moisture in the stock and humidity of the surrounding air. Both can be controlled.

When opened, the optional movable safety guard on


the POLAR cutters rear table protects the operator
by preventing cutting and backgauge movement.

can be equipped with an optional movable
safety guard that locks cutting and backgauge
movement when the guard is open. The
guard can be tilted up, providing quick and
easy access for cleaning the knife from the
rear. This is helpful when adhesive labels are
cut, for example, and the knife needs to be

guard can be retrofitted at any time.

Guilty as charged?
Every printer knows what happens when
sheets of paper become electrostatically
charged: they stick together as theyre taken
in from the stack, potentially stopping up
the feeder. A static charge is especially likely
to build up when paper that is too dry is
printed in cold weather and other times of
low atmospheric humidity. To control static,
the moisture content of paper should range

Did You Know...

Heidelberg recently produced the one millionth


press cylinder at its manufacturing site in
Amstetten, Germany. Cylinder no. 1,000,000
was installed in a Speedmaster SM 52 press
delivered to a customer in Spain. Amstetten
is Heidelbergs competence center for
manufacturing press castings, side frames, and
cylinders. It is part of a manufacturing network
that includes the worlds largest and most stateof-the-art printing press factory in WieslochWalldorf, Germany. Besides producing castings
for Heidelberg, the Amstetten site also produces
parts for external customers such as machine,
automobile, and equipment manufacturers.
The Amstetten facility employs 1,300 people,
of whom 300 work in cylinder processing. The
site houses the foundry with a smelting shop,
heavy and light casting areas, and a mechanical
production facility for side frame and cylinder
machining. Each day, 320 to 330 cylinders pass
through the production lines; the total output
is 70,000 cylinders per year. Materials used
to manufacture cylinders include cast iron,
aluminum, and steel. A Heidelberg cylinder can
range in weight from 44 pounds to 4.9 tons.

In still another manufacturing milestone,


Heidelberg produced the 25,000th printing
unit for the Speedmaster SM 52 press at
the Wiesloch-Walldorf plant. The unit was a
component of a four-color configuration built
for a commercial printing shop in Belgium.
Available in one to 10 units with optional
perfecting, the 14.56" x 20.47" Speedmaster SM


52 is a highly flexible press for a wide range of


commercial, industrial, and package printing
applications. Since it was launched in 1995,
the Speedmaster SM 52 has been continuously
expanded with innovations that include the
Anicolor inking system for very short runs;
UV printing capability; an inline die-cutting
unit for single-pass die-cutting, kiss-cutting,
perforating, and creasing; a chamber doctor
blade unit for specialty coatings; extended
high-pile delivery; a powder spray device; and
inking unit temperature control. The result is
a press capable of printing, coating, and diecutting in one passa combination possible
only with UV technology. The Speedmaster
SM 52 can handle stocks up to 0.6 mm (0.024")
thick, enabling it to print a full range of
products including folding cartons, cards, and
book covers.

Preparing for Packaging: Appreciating the Differences,


Equipping and Strategizing to Exploit the Opportunities

ccording to The Freedonia Group, a


market research firm, the demand
for folding cartons is projected to
drive almost $10 billion in yearly sales by
2009. Although a small number of very large
producers will account for the majority of
that output, theres still plenty of opportunity
for others to print and convert cartons and
other packaging items for a wide variety of
consumer and industrial markets.
Its not surprising that some of Heidelbergs
customers in the commercial printing
segment think that packaging could be
their best hope for new growth as other
product categories remain more or less
flat. They believe that by fully equipping
themselves for folding carton production,
they will be able to:
position themselves as full-service providers
to their customers, who now can rely on
them for packaging as well
combine packaging with related services
such as kitting, storing, and distribution to
create an even greater range of possibilities
for partnering with their customers
use packaging equipment to create
unique, non-linear shapes for customized
presentation folders, point-of-purchase displays,
and other out-of-the-ordinary commercial
products
take control of quality from the front
end to the finished product, guaranteeing

complete color consistency between folding


cartons and their accompanying marketing
collateral materials
eliminate the additional time, shipping,
and handling that come from working with
outside trade shops
As the provider of a complete portfolio of
packaging solutions, Heidelberg has a long
track record of helping commercial printers
to achieve success in package production.
Like these companies, Heidelberg knows
that while paperboard packages arent
fundamentally different from any other
kind of printed matter, producing them is
full of subtleties that have to be experienced
to be appreciated.
The Rule of Five
Take, for instance, the ripple effect on
plant logistics thats caused by the extra
thickness of packaging substrates. Consider
a packaging run that uses the same number
of sheets as a comparable commercial job. If
the packaging substrate is five times thicker
than the commercial sheet, the greater bulk
means one-fifth as many sheets on the pallet
and, consequently, five times as many pallets
on the floor. The fivefold multiple applies not
just to finished product, but to raw material
and work in progress as well.
The packaging press run is where the
departure from commercial work begins,
but much more variation lies ahead.
Package production is, in fact, more about

the postpress than it is about the printing.


Diecutting and folding carton gluing for
packaging belong to postpress, but they
stretch the definition of postpress beyond
what most commercial printers are used to.
Because basic postpress devices like folders
and stitchers follow standard guidelines or
templates, they dont change the nature of
the finished product. Diecutters and folding
carton gluers, on the other hand, transform
flats into three-dimensional objects that can
be challenging to process and handle.
Compared with packaging, commercial
work tends to be somewhat generic: a run of
posters or booklets for customer A probably
wont be far removed from a run of the same
items for customer B. On the other hand,
the various segments of the folding carton
marketfood, pharmaceutical, cosmetic,
and so oncan have highly individualized
requirements for substrates, color, specialty
finishing, quality control, documentation,
and security. Many of these specifications are
not on the list of everyday services provided
by the average commercial printer.
The range of capabilities that package
printers require from their equipment
depends on the volumes they produce. Smallto medium-volume producers and makers of
specialty packages will want flexibility and
fast changeovers for short runs. High-volume
plants that produce small assortments of
packages by the millions probably will not
put the same emphasis on flexibility. Most
important to these producers is robust

equipment backed by first-class support in


service and parts.
Entering New Dimensions
For aspiring package printers of every size,
its essential to begin by understanding the
mechanics and the processes of diecutting
and folding carton gluing. The product that
enters the diecutter as flats emerges as a
large quantity of small pieces that can be
harder to handle than sheets. Other than
things like cereal boxes, which are shipped
flat, packages are three-dimensional objects
that are delivered in corrugated cases.
In package production, postpress dictates
prepressnot the other way around. Package
flats have unique characteristics in layout,
gripper margins, spacing between items, and
trim margins. Special considerations come
into play, such as making sure that coatings
arent deposited on flaps where glue will be
applied. Prepress must be done in a way that
yields satisfactory answers to simple but
crucial questions about the finished package:
Is it square? Will it fold? Does it work?
Because so much value has been added to
the product by the time it reaches package
finishing equipment, postpress problems
arising from carelessness in prepress can
threaten the integrity of the entire job.

Between prepress and postpress comes the


presswork, and there are packaging-specific
factors to be taken into account at this stage
as well. To be suitable for package printing,
the press should be capable of applying a
wide variety of coatings inlinea hallmark of
Heidelbergs CD and XL series Speedmasters
(see sidebar). For high-volume production,
a Speedmaster configured as a DuoPress
expands the options even more by laying
down special coatings similar to flexo inks
before the offset printing. With a DuoPress,
its possible to have combinations such as
opaque white on metalized or transparent
substrates; or aqueous, metal-pigmented
coatings for overprinting. Even the
printability of lower quality board surfaces
can be improved by applying a primer that
dries just prior to printing.


Production on a Higher Plane


Press productivity can be enhanced with an
elevation for higher piles and, if volumes are
sufficient, a fully automatic, nonstop feeder.
Ancillary equipment like system pallets, fork
lifters, pallet jacks, and aerating pile turners
for reducing cutting dust and centering
pallet loads on system pallets also help to
optimize the manufacturing workflow at
and around the press.
The output of a Dymatrix or a Varimatrix
diecutter from Heidelberg can be boosted
in the same way by equipping the machine
with a premakeready table where stripping
and blanking tools for the next job can
be preassembled while the current job is
running.
For high-speed, high-volume
production on Heidelbergs Diana, Diana
Pro, and ECO folder-gluers, its a good idea
to install a prefeeder at the front end. The
prefeeder enables the operator to input
larger stacks of flats in an ergonomically safe
manner, while a fully or semi-automated
case packer at the delivery streamlines the
cartoning. Palletizers and stretch wrappers
complete the process by readying the cartons
for shipping.
A packaging press is a natural fit for a
printing plant, and so is a diecutter or a
folding carton gluer. Integrating a foldergluer into the operation should be no more
complicated than adding glue to the plants
shopping list of consumable supplies.
Putting in a diecutter will entail setting up a
dedicated storage and staging area for dies,
cutting plates, stripping tools, and other
components. This space, typically about 20' x
25', contains storage racks and pallets as well
as equipment for maintenance and repair.
Knowledge To Die For
Installing a diecutter also means partnering
with a diemaking companypreferably, a
large and well-established business that can
provide training as well as dies. Heidelberg
strongly recommends that packagingminded printers use the resources of
trade associations for finishers such as the
International Association of Diecutting
and Diemaking (www.iadd.org). Because
diecutters and folding carton gluers are
specialized systems that will be unfamiliar
to the average printer, on-the-job training
with its costly trials and errors isnt a wise
policy. Of course, Heidelberg customers dont
have to worry about doing it themselves
they can count on comprehensive operator
training from the only single-source supplier of
everything needed for folding carton output.
Many commercial printers do not have
making the leap to package production as a

business objective. These shops will continue


to rely on trade providers of packaging
services, another important market segment
for Heidelberg. Printers who do commit to
packaging are well advised to partner with a
manufacturer that ranks not only as a worldclass supplier of packaging equipment, but
also is known as a highly responsive provider
of parts, technical support, and maintenance
services. The supplier must also fully
understand the process and business models
of package manufacturing so that it can
help its customers to successfully integrate
packaging into their existing operations.

In short, no commercial printer should plan


a venture into packaging before reviewing
the options with the supplier that has built
a reputation for matchless expertise in this
lucrative but challenging fieldHeidelberg.

Were a Heidelberg shop. Its always been a mark of distinction in the printing industry, and the Heidelberg users on these

Hobby Lobby is an arts-and-crafts company with 370 stores in 28 states. Its


in-plant print shop, located at national headquarters in Oklahoma City, OK,
recently installed a Speedmaster CD 74-6P+LX-F with in-line aqueous coating
and extended delivery. Also installed was a complete Prinect workflow system
including Prinect Prinance, Prinect Signa Station, Prinect Printready System,
Prinect MetaDimension, and Prinect Image Control. Hobby Lobbys in-plant
produces a wide variety of items including point-of-purchase displays and
business materials. The shop uses its new Speedmaster CD 74 primarily to
produce 8.5" x 11" and 12" x 12" scrapbook pages sold in Hobby Lobby stores.

With our Heidelberg Lithographic Press, we are equipped to make your next
project really outshine the competition! So declares the Web site of Image Is
Everything, an award-winning, full-service commercial printer in Savannah,
GA. The press that everyone is so proud of is a four-color Speedmaster SM 52,
pictured here with (from left in bottom row) Jim Gantt, lead pressman; Keely
Rucker, prepress specialist; Jaime Schainholtz, sales manager; Chip Harris,
production manager; and, on the catwalk, Robert Havens, bindery supervisor.
Also installed is a POLAR 78XT cutter and a Prosetter 52 SCL platesetter with
Prinect Printready P and Prinect Signa Station. Image Is Everything also uses
many Heidelberg consumables.

Malloy Inc., a family-owned book printer in Ann Arbor, MI, tells visitors
to its Web site that it installed a new 40" Speedmaster SM 102 2-P to
replace two older Heidelberg Speedmaster presses which had over 350
million impressions between them. The new press incorporates numerous
technological improvements developed by Heidelberg over the years that
enable it to produce the same amount of work as its two predecessors
combined. We are very pleased with the quality; we think you will be too. In

MV Printing Solutions of Laguna Hills, CA, specializes in printing business


cards and postcards on heavy substrates. The company wanted to extend
its capabilities with a press equipped to handle even thicker materials. The
answer was a new a two-color Speedmaster SM 52 with a full set of options
including Vario dampening, a Baldwin IR dryer, and the extended stock
range feature. The latter option enables the press to print at full speed on
any stock that MV uses, all the way up to 24-pt. board. MV, which employs
six people, also has a five-color Heidelberg GTO. In front of the new press are
David Vasquez, president, and Paul Manges, vice president. Behind are press
operators Rene Lopez and Jose Estrada.

When owners Kim and Paul Ramsaier launched Printed Just Right in
Jacksonville, FL, the fledgling company partnered with Heidelberg as its
equipment supplier. The shops Heidelberg complement includes the POLAR
66 cutter shown here, a Printmaster QM 46-2 press, and a Quicksetter 300
E polyester CtP unit. Heidelberg also supplies the consumables. Printed Just
Right produces a full gamut of commercial work including business cards,
letterhead, envelopes, invitations, brochures, forms, flyers, postcards, signs,

Stephen Gutierrez, general manager of Reinberger Printwerks in Walnut, CA,


stands before one of the companys two Heidelberg Printmaster QM 46-2
presses. A third has been ordered. Established in 1988, Reinberger Printwerks
supplies large corporations, small businesses, universities, and not-for-profit
organizations with letterhead, business cards, labels, full-color lithography,
and digital copying services. Custom services such as graphic design, screen
printing, foiling and embossing, diecutting, and intricate label converting also
are available.

An ongoing program of investment in Heidelberg equipment by Direct


Impressions of Cape Coral, FL, has included the installation, most recently,
of a 41" four-color Speedmaster XL 105. Also recently added are a Prosetter
102 CtP unit; a POLAR 115X cutter with a POLAR Pile Turner and a POLAR
Transomat unloader; Stahl TH 82 and VSA-66 folders; Prinect Image Control;
and Prinect PrintReady. Direct Impressions describes itself as Southwest
Floridas most diversified graphic arts company, specializing in printing,
mailing and direct-mail marketing services for clients across the United
States. Standing on the new Speedmaster XL 105 are Bill Eline, Heidelberg
USA; Chris Boye, production manager; and Bob Boye, CEO.

For more than 36 years, Thoro Packaging of Corona, CA, has been a leading
manufacturer of folding cartons for the medical, pharmaceutical, cosmetic,
and high-technology consumer products industries. The ISO 9001:2000
certified company also provides specialized services including package
design, CheckPoint anti-shoplifting source tagging, and Braille embossing on
pharmaceutical folding cartons for the visually impaired. Thoro Packaging
relies on package manufacturing equipment from Heidelberg, including two
40" six-color Speedmaster CD 102 presses, a 29" Speedmaster CD 74 six-color,
