Boring
Background

Boring operations involving rotating tools


are applied to machine holes that have
been made through methods such as
pre-machining, casting, forging, extrusion, ame-cutting, etc. Roughing operations are performed to open up the exisiting hole to within large tolerances and
usually to prepare for nishing, which
makes the hole to within tolerance and
surface nish limits.

Typically, boring operations are performed in machining centres and vertical


boring machines. The rotating tool is fed
axially through the hole. Most holes are
through-holes, often in prismatic or round
components. External boring operations
can be accomplished using specially
adapted boring tools.

The most common size holes being


bored are 30 to 100 mm diameter.
The range of Sandvik Coromant boring
tools covers 23 to 550 mm for roughing
and 3 to 975 mm for nishing.

As regards hole depths, four times the


hole diameter is generally the maximum
recommended depth. Various tools have
individual maximum hole depths. For
rough and ne boring of deeper holes - of
six times the diameter - damped boring
tools with tuned tool bodies should be
employed.

As regards hole quality, nish boring can


typically achieve holes within tolerances
of IT 9 with some achieving IT6. Surface
nishes better than Ra 1 micron can be
achieved. Finish tools have adjustment
possibilities to accurately pre-set cutting
edges. In principal, however, a boring
tool designed for roughing can also be
used to achieve holes with a high surface nish and to within close tolerances
as only one of the inserts generates the
surface.

Boring operation types


Boring operations are divided into:
- single-edge cuts
- multi-edge cuts
- step-boring
- reaming

Single-edge boring is usually applied for nishing operations


and for roughing and nishing in materials where chip control
is demanding. A single-edge boring tool may also be a solution
when machine power is a limiting factor.

Multi-edge boring, involving two or three cutting edges, is employed for roughing operations where metal removal rate is the
rst priority. High productivity levels can be maintained by allowing two or three inserts, set at the same axial height, each to
machine at the recommended feed per tooth. This results in a
high feed per revolution through the hole.

Step-boring is performed in roughing by a boring tool having the


inserts set at different axial heights and diameters. This also
improves chip control in demanding materials with the different
depths of cut of up to 1.0 or 1.5 times the cutting edge length.
Depths of cut of 0.5 times the cutting edge length can be divided into smaller cuts, providing smaller chips.

Reaming is a light nishing operation performed with a multiedge tool giving high-precision holes. Very good surface nish
and close dimensional tolerance are achieved at high penetration rates. The pre-machined hole needs to be within close limits and the radial depth of cut is small.

Boring tools
A boring tool is usually a modular tool,
consisting of a basic holder, adaptor and
a cutting unit in the form of a cartridge,
slide or ne boring unit. A ne boring head
holds a boring bar which is radially adjustable and a reamer has a tool shank with a
close pitch head with brazed blades. The
tools are radially adjustable within a specic diameter range.
The smallest diameter holes, from 3 mm
upwards are bored with the ne boring
heads while largest holes of up to 975
mm are nish-bored with a single-edge
tool having an adjustable extension-slide
mounted on an eccentric bar.

Boring tools for nishing with one cutting edge must be settable to within microns and, for this reason, the Sandvik
Coromant range of boring tools are settable to within 2 microns. Tools should
be set in a tool pre-setter. With only one
cutting edge, the nishing tool will experience some degree of radial deection
during machining. This means that a premeasuring cut is normally needed, followed by an adjustment of the tool.

The reamer provides through-holes with


high surface nish and dimensional accuracy at high penetration rates.

A dedicated boring tool is the best solution for operations on components in


small to medium batches, with the key
features being good productivity penetration rate -and high versatility one
tool used for several hole diameters.

Different insert carriers are employed on


boring tools and these are dedicated to
the type of tool (slides, cartridges, boring
bars and ne-boring units). The ne-boring unit is used in special tool solutions
and can be mounted in blind holes without the need for locking after setting.

Choice of boring tool type

The choice of tool for single-edge, multiedge or step-boring operations is very


much down to capability and requirement.
Roughing tools are primarily multi-edge
and nishing are single-edge tools.
Roughing tools include CoroBore 820,
DuoBore (R391) and heavy duty boring
tools (R391.B-R), all tools being capable of all the three operations.
Finishing tools include CoroBore 825,
ne boring tools (R391.B..-F, ne boring
head and the Reamer 830.

Roughing
CoroBore 820 is rst choice providing
high metal removal capability through
boring with three inserts. Power requirement is higher with several cutting edges
engaged. All three inserts are set to the
same diameter and height for high-producitivity boring while for step-boring, the
inserts are set at different diameters and
heights. This achieved by using different
shims placed between the tool adaptor
and slide, where the highest insert is set
for the smallest diameter and the lowest
for the largest.
When single-edge boring with CoroBore
particularily for nishing or when materials with demanding chip control is
involved - only one insert-slide is used,
with the other two slides replaced by covers to maintain the balance of the tool
and to be protected.

The maximum recommended depth of cut


is half the cutting edge length. Each insert
can be set accordingly making it possible
to have depths of cut up to the full cutting
edge length. The depth of cut of half the
cutting edge length can be divided into two
smaller cuts, giving smaller chips advantageous in demanding materials.
When single-edge boring is employed,
only one of the insert-slides is used,
leaving the other seat to be protected by
a cover that radially supports the slide.
The heavy duty boring tools, primarily for
larger diameters, are also capable of all
three operations types. The tool design resembles the boring tools for the smaller
diameter ranges but with mounting dimensions for standard milling arbour. Approximate settings are performed by moving
sides across the adaptor or bar followed
by ne setting on the cartridge.
With two cartridges, each mounted on an
extension slide, which is radially adjustable
on an adapter and using shims, the cutting
edges can be set in accordance with the
operation type to be employed. The tool for
the larger diameter range uses a wide bar
mounted on the adaptor and on which two
extension slides can be set.

Duobore has two inserts and needs less


power. For high-productive rough step
boring, the two inserts are set to the
same diameter and height in the tool
providing a penetration rate giving double the recommended feed per tooth. For
step-boring the tool setting principle is
the same as for CoroBore 820.

Finishing
CoroBore 825 is the rst choice for general nish boring within the diameter
range of 23 to 250 mm. This boring tool
has a single cartridge, with high stability
and easily adjustable radially to within 2
microns, to achieve IT6 tolerances and
surface nishes within Ra 1 micron. The
CoroBore 825 nsihing tool complements
the CoroBore 820 roughing tool for the
same hole diameter and depth range to
provide a modern solution for boring.

Fine boring heads hold dedicated boring


bars fo diameters 12 to 25 mm and carbide bars of 16 mm to provide the capability to produce close tolerances (IT6) at
high spindle speeds (7000 rpm). With a
diameter range of 3 to 44 mm to depths
of 13.5 to 128 respectively, these supernishing boring tools machine at small
depths of cut (0.05 to 0.5 mm) and small
feeds (0.01 to 0.1 mm). Generally, the
rst choice for the boring bar is a positive knife-edge insert in a cermet grade
machining at high cutting speeds.

The Reamer 830 covers the diameter


range 10 to 31.75 mm with varying
hole depths, hole tolerances of IT 7 are
achieved along with high concentricity.
Easily exchangeable heads are secured
by front clamping. The heads accommodate 4 to 8 cermet brazed blades
depending upon diameter. Effective chip
evacuation is secured by cutting uid
directed to each cutting edge. There is
high concentricity and repeatability with
a precision coupling.

CoroBore 825

The ne boring tools for larger diameters


consists of two different designs : one
for single or twin-edge boring of internal
diameters 250 to 575 mm and external
of 138 to 447 mm and one for internal
boring of 250 to 975 mm.
Common for both are adapter, bar, slide
and ne boring head. Rough setting is
carried out by moving the slide along
the bar and then adjusting the ne boring head. To avoid large holes becoming
oval at high spindle speeds, recommendations for a counterweight can be supplied. Selecting the most suitable insert
and entering angle and the ability to turn
the unit provides a high-performance boring tool for high tolerance and surface
nish demands.

The combination of multiple cutting


edges capable of high cutting speeds results in very high penetration rates. The
heads are equipped with left-hand chip
utes which push the chips ahead of
the reamer, thus necessitating throughholes for machining, but providing an advantage for machining with interrupted
cuts as in crossing holes. This cutting
action generates cutting forces directed
axially into the spindle, increasing the rigidity and providing accurate control of
the hole diameter accuracy.

Damped boring tools (Silent Tools) should


generally be considered for hole depths
of more than four times the diameter.
DuoBore damped tools are available for
roughing operations in the diamter range
25 to 150 mm and with the ability to perform single-edge, multi-edge and step-boring. Damped ne-boring tools are available
from 25 to 269.5 mm diameters.
The tool coupling is a critical part of the
total set-up and interface to the machine
spindle. If the tool coupling is unsatisfactory as regards stability, strength, accuracy and handling, the chain of factors
that ensure performance will be broken.

interface with a self-centering coupling
that provides the centre of rotation for
minimizing the boring tool run-out and
making it possible to adapt each tool assembly for the operation in question.

Inserts for boring

The selection of indexable insert for boring has a decisive inuence on the outcome of the boring operation. Productivity, reliability and quality is directly related
to the performance of the cutting edge.
Chip formation, tool-life and cutting data
are determined by the combination of insert geometry and grade.

As in all internal machining operations,


chip control and evacuation are critical.
Inserts for boring are essentially the
same as for turning, where chipbreak-

ing areas are dened for each geometry type. Short, thick chips can lead to
excessive cutting forces with deection
and vibration as the result. Chips that
are too long, often in the form of stringy
swarf, can accumulate in the hole and
cause surface nish deterioration and
then chip stocking, leading to breakdown.Chips in the form of commas or
determined spirals are the ideal.
The depth of cut is determined by the
recommended values for each insert geometry. The sharper a geometry is, and
the smaller the nose radius, the smaller
the depth of cut possible. It may very
well be that an increase in depth of cut
may lead to harder chipbreaking, while
a reduction may lead to insufcient cutting edge engagement, with rubbing as a
result.If chips are generated sporadically
during machining, the depth of cut may
be insufcient or excessive.

inuence not only surface nish but also
the productivity of the operation.

Building a tool for boring with modular


holders, adaptors, extensions, reductions and cutting units provide a broad
range of possibilities to perform operations and for optimization. Long reach
tools with the best stability, the inclusion of damped tools and exibility for
use in other operations are some of the
main advantages. This is especially important when building nishing tools as
the cutting edge should be moved away
from the machined surface in the bore
to avoid retraction marks. It is then also
vital that the recommended torque values are followed for assembly and that a
suitable xture is used and that a good
tool pre-setter is used.
Each boring tool is delivered with setting
instructions. For nishing cuts, it is often
advisable that a measuring cut is made
to see what adjustment is needed to
compenstae for tool deection. Special
boring tools should be considered for optimization, especially when large batches
or repetitive orders involving the same
operation. CoroBore 820 can be combined with CoroBore 825 to accomplish
roughing and nishing one hole diameter.
Tool combinations for machining different diameters, chamfers and counterbores can be made.
The factors for successful boring with
tool assemblies are similar to those associated with internal turning.

Surface nish is directly related to the


same parameters as for rough boring but
with the depth of cut also playing a role.
Generally depths of cut are quite shallow
but there is a lower limit to depth which
relates to insert geometry and feed rate.
Most boring tools for nishing have only
one insert and are as such prone to deection during cut. When the cutting depth
is smaller than the lowest depth-limit, the
insert will tend to ride on the pre- machined surface, only scratching and rubbing
it, leading to unsatisfactory cutting action
and and hence the nal result.

With all parameters related to accuracy


and surface nish generation under control, it is possible to achieve very good
tolerance levels and surface nishes in
boring. The surface nish in boring operations is inuenced by various parameters
component and xturing stability, machine tool condition, tool holding stability,
cutting data and the choice of indexable
insert. The choice of Wiper inserts will

The prime factors to be considered for


successful boring are:
- Tool overhang and diameter of tool
- Cutting data and chip control
- Insert nose radius and geometry
- Cutting uid
- Damped tools
- Tool coupling
- Specially for reaming

Tool overhang and diameter


B

Tool overhang is the distance from gauge


line, or extending out of boring head, to
the cutting edge and related to the diameter of shank. This ratio should be a
maximum 4 x shank diameter.
For each length equal to the tool diameter that the tool is extended, the deection is increased 8 times.
Recommendations:
- Use largest tool diameter possible.
- Use shortest overhang possible.
- Use tapered shanks/reductions whenever possible.
- Use dedicated tools for longer overhangs eg. silent tools.

Cutting data and chip control

1. Roughing
Follow the recommendations for the insert geometry and grade in question.
Initially, however, the cutting speed should
be reduced to about 50 % of recommendations to ensure that proper chip evacuation takes place. Rough boring, particularly when using three cutting edges,
generates as a lot of chips, that must be
transported out of the hole efciently.
Maximum depth of cut should not exceed
half the cutting edge length.

2. Finishing
Feed
The required surface nish restricts the
maximum feed for any given nose radius.
The adjustments available to inuence
chipform is therefore limited. The chips
must have a suitable form to be evacuted
without damaging the surface of the hole.
Choice of insert, therefore, becomes very
important.
By using a Wiper insert, the surface
nish can be dramatically improved using the same feed.However, the Wiper
inserts do need more stability as they
exert about 10% more radial pressure
which increases the risk for vibrations.
Depth of cut
When nish boring the maximum depth
of cut is not so much related to the size

of the insert as the design of the geometry. The recommended inserts and
geometries for nish boring are design
to working at small depth of cuts. When
excessive depth of cuts are used, the
chips can jam between workpiece and
tool, causing the cutting edge to break.
Cutting speed
The maximum cutting speed is not so
much limited by tool life as vibration.
Starting values, therefore, are recommended to be no more than 50% of that
recommended for external turning.

Insert nose radius and geometry


Reasons for vibration tendencies can be
unsuitable insert geometry, entering angle, nose radius, etc. Generally, the cutting edge should cut as easily as possible : inserts should have a very positive
top rake, sharp cutting edge and small
nose radii. The entering angle should be
as close to 90 degrees as possible. The
T-Max U knife-edge insert meets these
requirements and is recommended as
rst choice.

Radial cutting forces are related to the
size of the nose radius. A large nose radius will, therefore, deect a boring bar
more than a smaller nose radius and be
more susceptible to vibrations.
Recommended nose radius is 0.2 mm.
Do not us larger nose radius than 0.4 mm
for nish boring.

Cutting uid
Must be used when nish boring to close
tolerances and to achieve good surface
nish which is important:
- To transport chips quickly away from the
cutting zone and out of the bore.
- To limit the heat-expansion of work
piece and tool

When using damped tools in assemblies,


take care to hold the tool bodies correctly
so as not to damage the adaptor, rendering it ineffective. These are easily deformed due to the thin wall thicknesses.
Correct assembly units should be used.

The tool coupling


A good coupling for the tool and machine
interface is imperative for a good boring
result. The best result is achieved with
Coromant Capto coupling both as spindle
and tool interface. The coupling is self
centering, thereby centre of rotation and
centre of tool assembly coincide minimising runout of the tool. The modular system makes it possible to tailor tool assemblies to suit each work piece.

Damped tools
Damped tool should be used when a tool
overhang of more than 4 x D has to be
employed.
First choice for roughing in damped tools:
- knife-edge insert
- entering angle 90 degrees
First choice for nishing in damped tools:
- knife-edge insert
- entering angle 92 degrees

Specially for reaming


Reaming with the 830 reamer is very
effective with high operational security. A
basic factor for good reaming perfomance
generally is the quality of the hole to be
reamed. Reaming should not be expected
to correct any locational or straighness
errors of the pre-machined hole.
There are a few application hints that will
help to assure successful results:
- straightness of pre-machined holes
should be within 0.01 mm
- radial depth of cut (ap) shoul be 0.1
mm or more
- the feed rate should be above 0.1
mm/tooth
- emulsion as cutting uid is better than
oil due to the cooling properties
- a cutting uid pressure of 4 bars is
sufcient
- minimal lubrication techniques can be
used
- vibrations at hole entry can be reduced
by increased feed and/or a slight honing of the cutting edges
- the tool holding should be of good
quality, such as the precision chucks
CoroGrip and HydroGrip.

Boring

Setting the boring unit R/L148C

T-Max ne boring units are precision tools for mounting in special tools capable of
machining close tolerances.
Features:
Can be mounted in blind holes
Adjustment is made from the front
The units are self-locking, i.e. there is no need for unlocking before or locking after
setting
T-Max-U screw clamping

Turning the adjusting nut sets the bore diameter. The nut has a scale where each division is equivalent to 0.01 mm change of radial depth of cut.
With the exception of the smallest size, all units have vernier scales on the collar,
which facilitates radial adjustments of 0.001 mm.

Please note:
When setting a unit, mounted in angular position, the axial position changes
equal to-radial movement/tan 53 8.
When designing special tools, please calculate the nominal diameter to be machined
with the unit set to the centre of the adjustment range, e1. This makes it possible
to adjust the nominal bore plus and minus.
Never unscrew the cartridge further than indicaed by the tongue of the setting key
for the unit concerned.
If the limit is exeeded the unit can not be repaired.
The dimensions and tolerances in the table below must be adhered to for the units to
be able to function.

Boring

Cartridge replacement in ne boring unit R/L148C


When replacing a cartridge, the mounting xture 148A-20 must be used. Failure to
do this may result in damage to the unit. The mounting xture takes up the pretension when the cartridge is removed. The same xture is used for right and left
hand units.

The following procedure should be observed


1. Clamp the mounting xture in a vice.
2. Place the ne boring unit in the xture (g A) and turn it until the spring loaded
plunger ts into the slot in the pilot at the back of the cartridge. Check that it has
located by turning the unit round, making sure the plunger follows with it.
3. Fit the xture nut over the unit.

B
4. Press the unit in and turn until the xture pin locates in one of the holes in the
sleeve. The correct position is when the arrow on the xture body is in line with the
cutting edge (g B).

5. Tighten the xture nut so that play can be felt in the thread of the ne boring unit.
This occurs when the adjusting nut becomes easier to turn (g C).

6. Remove the cartridge by turning the adjusting sleeve clockwise using the settingkey. When the cartridge starts to rotate with the sleeve unscrew it counter-clockwise.
Please note. If the xture nut is loosened in this position a cartridge can not be
mounted and the ne boring unit is destroyed.
Make sure that all parts are clean before assembly.

7. Screw in the cartridge by hand until the plunger locates in the cartridge slot. The
cutting edge should then be in line with the arrow on the xture body. If the cutting
edge lies at 180 relative to this arrow, use the follow-ing procedure:
a) Turn the adjusting sleeve half a revolution clockwise with the setting key.
b) Turn the cartridge clockwise by hand to the correct position. Hold the cartridge
in this position while turning the adjusting sleeve counter-clockwise with the setting
key (g E). When the cartridge pilot reaches the pilot hole of the bottom of the unit
a critical point is reached, as the pilot must locate in the pilot hole without being
damaged.
Fitting is facilitated by slightly turning the cartridge backwards and forwards, and at
the same time gently turning the adjusting sleeve counter-clockwise.

8. Loosen the xture nut and remove the ne boring unit.

Cubic boron nitride grades CB7020, CB20, CB7050 and CB50
CBN inserts can increase productivity in many difcult metal cutting operations up to 100 times better than
carbide or ceramics in terms of longer tool-life and/or higher metal removal rate.

CBN is recommended primarily for nishing operations:


CB7050/CB50 for cast-iron and heat resistant materials.
CB7020/CB20 for continuous and light interrupted cuts in hardened parts.
