AT A TIME OF TRANSFORMATION,
CSIA HELPS MEMBERS THRIVE

oth the role of automation system integrators (SIs) and the environment in which they
operate are changing rapidly. We may be facing a very real growth opportunity, perhaps
similar to what the system integration market
faced when large end users began opting to
outsource their SI services starting in the 1990s. That led
to a wave of new SI company creation, and significant
business growth for existing SI companies.
The present opportunity is developing through the confluence of important technology and social trends. There
are real underlying drivers behind heavily promoted
terms like Industrial Internet of Things (IIoT), Smart
Manufacturing, and Industrie 4.0. SIs will continue to
deliver the critical role of integrating disparate systems
into real solutions, as required by end users, and in the
process will ensure broad adoption of technology across
the board.
What is changing dramatically is the scope of work that
includes areas that were previously off-limits. Borderlines
between domains keep changing. In addition, the market
will push for different business models that shift the delivery toward subscription services. With the increase of
information technology (IT) everywhere, a more extensive use of open platforms and open sharing is expected.
In short, the real value added by system integrators is
shifting, and they will have to adapt if they want not only
to survive but to thrive.
Challenges and changes
We are living out a dramatic but silent transformation in
all aspects of our lives. Important technology and social
trends continue to converge and, in the process, demand
solutions to old and new problems.

Here are a few examples:


Sustainability considerations evolved from more
environmentally conscious consumers who continue
to demand better information reporting on sustainability-relevant data. This includes carbon footprint
tracking for the entire production and logistical chain
or resource consumption per unit of output (such as
quantity of water consumed per quantity of finished
product). Providing these seemingly simple requests
have forced providers to bridge silo systems and
organizations, such as operations and infrastructure,
that previously had no need to interact with each
other.
The gray wave refers to the large number of experts
expected to retire in the coming years. In both mature and emerging economies, this represents a problem. In mature economies, there will be a shortage of
experts not only because the aging demographic will
reduce the pool of candidates, but also because of an
overall dwindling interest in science and technology
by younger generations. In both emerging economies
and high-growth economies like China, the expansion has been so rapid that there hasnt been time

to learn and develop the expertise among necessary


recruits. In all cases, tools are needed to aid in the
transfer of knowledge in the forms of coaching tools
that leverage powerful analytics and Big Data to accelerate the development of experts.
Technology has evolved in an explosive way, making
itself available to the masses, sometimes providing
higher levels of technology for personal use than
what employers can provide for work. Boundaries
have been blurred and previous product definitions
have become historic. One needs only to look at
the traditional phone and how voice-to-voice calls
represent a mere 5% of todays phone use. A better
name for a smartphone could be highly portable
connected compact personal computer, but this is
too long and bound to be obsolete in the near future
where terms like wearable or implanted would
have to be included.
What are the implications for SIs?
IT content in industrial applications will continue to
increase and deliver the rapidly evolving functional-

ity that users are enjoying in their personal lives.


While there has been IT content in automation solutions for decades, the content will grow dramatically.
SIs that dont embrace this run the risk of becoming
the providers of a reduced scope (such as mission
critical only), losing ground to a growing IT contingent of extensive solution providers.
Higher IT content and increased IT player participation will bring with them practices that had not
been widely adopted by the classic automation segment. These include code-sharing and public domain for full components that, in the past, needed
to be created from scratch over and over again.
Code-sharing and the community approach has
allowed IT technology to grow exponentially, and
this is likely to take place in the automation space
as well. Mission criticality may have limited some
of this practice in the past for good reasons, but a
segment of functionality may open up the parts that
are not mission critical to the IT-sharing approach.
SIs will have to adjust to this new environment, and
this will redefine where true value is created.

Opportunities for which SIs are well-qualified will be created in


areas outside of the traditional, purely industrial, space.

Value delivery via a subscription-service model will become a highgrowth segment. This may be new territory for SIs, but they need to
embrace and join the trend now or risk being left out.
Where does CSIA come into play?
The backbone of the Control System Integrators Association
(CSIA) is provided by our Best Practices (BP) Manual, a comprehensive guide to help SIs build and run strong companies. These
BPs are centered more around management topics with less emphasis on technology. This allows the BPs to remain, for the most
part, relevant in the future. System integration is dealt with in a very
universal way, enabling applicability to spaces beyond the traditional industrial one. As a matter of fact, some CSIA SI members serve
other markets, like building automation, already. The BP Manual is
peer-reviewed on a regular basis. Look for version 5.0 to be released
in 2016.
CSIA needs to welcome the IT professionals who want to leverage
our industrial background and BP approach.

The future is today for 2016 winners


The System Integrators of the Year combine technology
with a customer-centric approach.

he future of system integration will bring people


and machines closer together while expanding
productivity. Thats the same goal of the Digital
Manufacturing and Design Innovation Institute
(DMDII), a public/private partnership of education
and manufacturing to deliver innovative solutions
to manufacturing issues.

So it was appropriate the CFE Medias 2016 System Integrators of the Year met at DMDII in Chicago to accept their
awards and discuss the issues facing system integrators, and
manufacturing in general.
The 2016 winners are:
Matrix Technologies, Maumee, Ohio: Large System Integrator Category ($25M and above annual revenue)
Concept Systems, Albany, Ore.: Mid-Sized System Integrator Category ($10M to $25M annual revenue)
ECS Solutions Inc., Evansville, Ind.: Small System Integrator
Category (Up to $10M annual revenue)
The 2016 judges who reviewed the System Integrator of the
Year entries were:

Judges again were impressed with the depth of experience
among system integrators and the variety of projects they
tackle each year. Selecting winners were again a close call, but
the 2016 recipients impressed the judges in a variety of ways.
Concept Systems submission is the best I have seen in all the
years of judging this competition, said Roberts. I am certain
it is a good reflection of how they serve their customers.
ECS Solutions has well documented business skills, technical competence, and customer satisfaction , said Hoske about
the winning entry from ECS. Projects described quantify
savings as a result of system integration and installed automation provided.
The venue provided a great backdrop for the 2016 SIY winners to hear about some of the intriguing technology currently under study at DMDII and to discuss with CFE Media
some of the trends the winners see in the industry.
Beyond the in-person video interviews (see right), additional
discussions include key trends in the industryand also
what makes for a great partnership between integrators and
manufacturerswith each of the 2016 SIY winners. Their

year sat down with CFE Media content manager Bob Vavra to
talk about the state of their industry, the key market and technology drivers, and what this award means of each of them.

member of the Control Engineering System Integrator Hall of Fame, Matrix Technologies continues to build on its long history of service to
the integrator community. While the company is
proud of its growth in revenue, it also spent the
last four years improving its internal employee
relations program. When you really analyze any service
organization, the single biggest factor in their success is
the people who provide the services, said David Bishop,
president and CEO.
Bishop discussed with CFE Media what makes a good integration project, and what makes a good system integrator
customer.

CFE Media: What is the one thing plant management can


do to help ensure a successful integration process?
Bishop: Engagement and authoritythe most important

factors in the success of any project, integration or otherwise, is that there is clear leadership and engagement on
the customer side. This leader needs to be engaged for the
duration of the project, and be given the authority to make
the nal decision on any aspect of the project.
Two of the biggest challenges we face on projects are
related to this level of engagement and authority. When the
plant representative is disinterested in the project or lacks
authority to make decisions, the system integrator does
not get clear direction and the results will be questionable.
Flippant decisions or decisions by committee often result in
delays on the project or unhappy customers with little buyin from the end users at the plant. The plant representative
must be the champion among the plant team and must have
ultimate decision-making authority so that project scope and
schedules are not affected.
Beyond these items, the second most important related
factor is keeping the project lead consistent throughout the
project. When personnel change midstream, it usually leads
to less-than-perfect project results.

CFE Media: What are your customers looking for in automation projects? In turn, what should they be looking for in
terms of automation in their plants?
Bishop: Providing a project on time and within budget is

the most important result our customers expect.


After that, there are three main themes we see in the marketplace today:

1. Network reliability and security


2. Personnel and equipment safety
3. Support and service.

As networks become pervasive in the manufacturing environment, it is becoming even more important that those networks
be properly designed, implemented, and maintained to ensure
reliability and security. Many facilities today rely on their
networks to function properly or risk lost production. Security
of networks to protect from internal and external threats is key
to maintaining reliable operation and protection of intellectual
property. Our customers expect us to have this skill set and help
guide them in the right implementation.
The past several years have seen the heightened focus on safety
systems from both an equipment and personnel safety standpoint. Systems must be protected from damage, and personnel
must be kept safe and secure. Lapses in either area can lead to
lost production, nes, and more. Our customers are asking for
the latest in safety evaluation and skills needed to implement
the best-in-class solution.
Finally, there has been a loss of technical resources and subsequent loss of skill sets at the plant level while there are continuing technical advances in the systems that are being installed at
the plant. When these two issues converge, our customers see
more frequent and longer downtime when problems occur on
the equipment. They need our support to help them keep their
systems running at top performance and help them troubleshoot
less common problems.

CFE Media: Describe the project that provided your team with
the most satisfaction in the past year. What was the big challenge, and how did your team overcome that challenge?
Bishop: Its difcult to pick a single projectit seems that

each one has challenges, and our team gets a lot of satisfaction
when the project is complete with a satised customer. If we
have to pick one, it would be the MedImmune Process Control
System (PCS) Split and Unied Computing System (UCS)
Installation. This was a large project with a big team and a
reasonable schedule. The big challenge was incorporating
automation products in a virtual-server environment to such
an extensive scale (hundreds of servers). The team succeeded
through a lot of hard work, methodical testing, and communicating with the end users and supporting vendors to coordinate
what needed to be done.

The PCS split project entailed taking a very large Rockwell


Automation control system and splitting it into logical sections
that would allow conguration changes and upgrades when required without affecting other areas of the operation. The original design of the PCS system used one Rockwell FactoryTalk
directory that spanned more than 30 servers. This design did
not allow the security to be easily divided into areas that were
required. An additional requirement was to have historical data
collected per area of the plant as opposed to one server for all
of the historical data.

Once the power of these systems is known,


the justication for additional investment in
them is simple.

CFE Media: What are the best attributes


of a great manufacturer? What common
thread runs through the best clients you
have that makes them successful?
Bishop: Here are some general traits of our best customers:
1. Strong engineering/automation group: There needs to

be a key individual or organization that manages all the


projects for the customer. This leads to a clear direction and
project methodology that will be repeatable and sustainable.

The challenge to implementing these changes lay in keeping
the current control system operating while migrating to the
new system, and simultaneously installing a new network infrastructure. It was decided that virtualization was going to be
the only way to succeed with this project, and splitting the virtualization across many servers would hinder the progress for
keeping data ow minimized within the virtualization cores.
The design used template servers for each type of virtual
machine. This allowed for an easy deployment of testing and
training environments at the facility.
When complete, the running system along with the two simulation systems was comprised of more than 200 virtual servers
on one UCS system.

CFE Media: What are the key areas of opportunity for manufacturers to improve their operational efficiency?
Bishop: Measure performance. As the old
adage goes, you cant control what you
dont measure, so the starting point is to put
systems in place to measure the performance
of your production equipment. In many cases,
plants have historians and other types of data
collection that are already available, but they
dont know the best way to take advantage of
those systems to improve their operations.
Starting with simple metrics and growing the
systems from there is the best way to gain
buy-in and backing from plant management.

clear expectations in the project requirements ensures that
the customer will get what they want and that the proposals
they receive will be evaluated on an even playing eld.

3. Long-term vision: Having a long-term plan for automation


and information systems, as well as a solid overall business
plan and goals, result in a great customer.

4. Partnership and mutuality: Our best relationships are

with those customers that have established the prior three


items and then look for strong partners that will help them
implement them across their organization. This type of
arrangement helps lead to a win-win arrangement between
the customer and the integrator.

CFE Media: What is your overall outlook for 2016?


Bishop: There are a few key areas we are focused on for
2016:
Employee retention: One of the biggest pressures we face in
our industry is the extremely tight job market. Attracting and
retaining top talent is an important focus.
Process improvement: To improve our protability, it is
important to focus on streamlining our internal processes
to make them more efcient. From the proposal process to
design, implementation and testing, we are looking for ways
to gain efciency and improve margins while maintaining the
quality we always want to deliver.
Expanded offerings: Well look to broaden
our offerings to customers even further so that
we can gain additional services and supply
greater overall value. These include more
turnkey projects and service/support, for
example.
Customer streamlining: Getting closer to
our top customers and stepping away from
marginal customers will help us achieve our
prot goals while reducing frustration caused
by unsophisticated buyers.

he Pacific Northwest is home to airplanes and the


raw materials for paper airplanes. Its also a home
for outstanding system integration. Albany, Ore.based Concept Systems has built a reputation as a
problem-solver for its customers in aerospace, pulp
and paper, building products, food and beverage,
and metals. Michael Gurney, president of Concept Systems,
discusses his teams success and how to help integration customers get the most out of their projects, in a conversation
with CFE Media.

CFE Media: What is the one thing plant management can


do to help ensure a successful integration process?
Gurney: The most important aspect of the integration

process is managing the risks; identifying and mitigating


each. The types and scale of risk vary from project to project
and change dynamically during the course of a project. This
requires that you have a team that has the skill set and processes in place to handle them.
Partnering with a (Control System Integrators Association
(CSIA) Certied Integrator is a good place to start, as having
processes for risk identication and mitigation is a key qualier. Getting your integration partner engaged early in the process is the one thing that can be done to ensure success.
We understand automation projects and the inherent risks. As
such, we know the right questions to ask to avoid project pitfalls. Most project risks can be identied early in the process
if the right questions are asked and all the information is on
the table. Like any risk in life, the earlier the risk is identied, the better it can be mitigated. With the proper planning,
automation integration should be the norm.

CFE Media: What are your customers looking for in automation projects? In turn, what should they be looking for in
terms of automation in their plants?
Gurney: Our customers are generally looking for reli-

able and exible systems to increase production, improve


processes, increase efciency, reduce waste, improve quality, improve safety, and/or provide better data intelligence.
These are the things they should be seeking. This covers
a lot of ground, but that is really the nature of automation technology today. Every segment of automation has
evolved/expanded, and will continue to do so to provide
value on the plant oor.

One key is ensuring reliability of the systems in the applications for which they are intended. As technology

advances, it is easy to get excited about the possibilities


on the plant oor, but integrating a technology before its
time can be costly. Our approach is to continually keep an
eye on emerging technologies and evaluate them for their
readiness. Couple this with our intimate knowledge of our
customers processes, and we know the right time to recommend automation solutions for their unique challenges.
The other key is providing exible systems. Our manufacturing customers are challenged with a dynamic consumer
base and a global market. Being able to have a production/
processing line that can change dynamically with demands
of the market is of tremendous value. More and more, we
are seeing smaller batches, more frequent change-overs, and
even complete overhauls of what the line is making. Todays
automation technology allows for this type of dynamic production/processing line.

CFE Media: Describe the project that provided your team


with the most satisfaction in the past year. What was the
big challenge, and how did your team overcome that challenge?
Gurney: We worked with a small company that had found

a niche in the consumer goods market. They were not an


established manufacturing company operating in any of
the classic industrial sectors, but rather a company with a
unique idea with huge market potential. They were unsure
how to best scale an operation to meet the potential demand.
However, they knew what they wanted to deliver and had
manual processes established that proved to them what they
wanted to do was possible.
The next step was to determine how to scale, or if scaling
was even a viable nancial option. By working closely with
them to understand their process, future capacity needs, and
nancial constraints, we drew from our technology expertise and leveraged process expertise we had garnered in
other industries to identify a solution: a high-speed, reliable,
and exible robotic work cell.

Ultimately, we deployed 30 robotic work cells across eight


regional facilities, giving them the ability to meet customer
demand and the exibility to scale smartly to meet future
demand.

CFE Media: What are the key areas of opportunity for


manufacturers to improve their operational efficiency?
Gurney: There are many opportunities to gain operational

improvements. The lowest-lying fruit, with the biggest gains


that I see across all industries and applications, is real-time

in the traditional pick-and-place sense, but rather


robotics with added sensesthink vision-guided
robots, force-controlled robots, or high-precision
robots. The applications for robots with added
senses have a wide range: flexible infeed systems,
machine tending, painting, and material removal,
to name a few.
By adding senses to robots, we are giving them
the ability to adapt to their environment and to the
raw materials they handle. This goes a long ways
to open up processing areas, eliminate mechanical
fixtures, handle mixed-product runs, provide quick
changeovers, improve product quality/consistency,
and minimize raw material usage, among other possibilities.

CFE Media: What are the best attributes of a


great manufacturer? What common thread runs
through the best clients you have that makes
them successful?
Gurney: The best manufacturers are always look-

data analytics and robotics. With automated systems, all the


data is sitting there on the plant oor. With network capabilities, processing speeds, and open-architecture software,
the tools are there to capture that data and present it in a
meaningful fashion to any/all operational personnel that can
use it to make decisions.
And it does not need to be a six-gure proposition to make
it happen. If you are being told it is, you are talking to the
wrong people. Talk to me, and I will tell you
how. The sky is really the limit on what is
possible with real-time data analytics. The
key is dening what is really needed and
zeroing in on what I call a minimal viable
product. What key piece of information do
you need, on a real-time basis, to improve
your operational decisions? By focusing on
what is key, you can get your architecture in
place and expand from there.
The other key technology that offers
tremendous value is robotics. Not robotics

technology, manufacturing has become a very progressive
environment, where if you are not improving, you cannot
survive. Generally, the common thread I see with companies with a progressive approach is that they treat people
right, take safety seriously, and adhere to strict quality
standards. Trying to implement a culture of
continuous improvement is fruitless without these components.

CFE Media: What is your overall outlook


for 2016?
Gurney: The forecasters we follow are

suspect impending inflation will continue
to be held in check to help protect this current, delicate environment.

Tim Matheny, president of ECS Solutions, discussed the opportunities for plant managers to work with system integrators to deliver projects on time, on budget, and to specications, in an interview with CFE Media.

CFE Media: Describe the project that provided your team


with the most satisfaction in the past year. What was the
big challenge, and how did your team overcome that challenge?

CFE Media: What is the one thing plant management can


do to help ensure a successful integration process?

Matheny: The Pinnacle Wish-Bone Salad Dressing project


gave ECS both the most satisfaction and our biggest challenge. The satisfaction, for me, is in the fact that we delivered
total process automation, from the enterprise resource planning (ERP) system to the end of the packaging line. The challenge came not from any part, but from the sum of the parts.

Matheny: The most important thing for plant or corporate

management to do is assign one individual with the authority


to make project decisions. This person may or may not be a
project manager; a competent integrator can provide capable
project management. This person does not have to be technical; its better that he or she understand the business, since
the integrator is technical.
The next most important thing for customer management to
do is to make certain that the project team understands why,
from a business perspective, the project is being done. What
is the nancial justication? If not in dollars, at least as
goals. How will success be measured? It is particularly important to focus the project team on EXCEEDING measurements. To measure success requires establishing some form
of baseline of the existing system performance to measure
against as business results are achieved.

CFE Media: What are your customers looking for in automation projects? In turn, what should they be looking for in
terms of automation in their plants?
Matheny: Often customers are looking at automation up-

grades as replacements. These customers specify a new platform to be congured to work like the old, familiar platform
they have been using. Such upgrades may reduce risk of
system failure but produce little, if any, new business value.
Sometimes these customers start reaping business value by
choosing the right integrator who bids the lowest price!
Automation upgrades should be focused on creating business
valuereducing costs, creating capacity, improving quality consistency, etc. Customers should be saying things to

vessel load cells, give phenomenally consistent material
delivery.

The biggest challenge was the material management and
kit-building to inventory. This was a mid-project change
request that ECS scrambled to honor. We accomplished all
of the customers goals. ECS was awarded a Silver Ignition Firebrand award from Inductive Automation for this
portion of the Wish-Bone project.
A second project that gave us great satisfaction is one that
we did with Southwest Baking, near Phoenix. This project
was done in two phases, two years apart. ECS delivered
only software, no hardware, yet made a 20% improvement
in system performance in each phase. The first improvement came from better utilization of the equipment. The
second came from improving the accuracy of their material
deliveries using our statistical algorithms while eliminating the practice of slowing the rate of the delivery near
the end of the delivery. In addition to the
improvement in batch times, the customer
estimated a $500,000 annual material cost
savings.

CFE Media: What are the key areas of


opportunity for manufacturers to improve
their operational efficiency?
Matheny: Material cost, labor cost, and
quality are all affected by inaccurate material delivery. Accurate delivery requires
measurement as close to the final des-

Clean-in-place (CIP) is another opportunity. We had one


customer create an additional four hours of production capacity per week on his process cell by optimizing his ISA88-procedure-driven CIP. Too many customers have rigid
programmed or pinning-chart-based CIP control that is
inflexible. Customers with manual CIP may have flexibility, but do not have consistent cleaning or a cleaning batch
record to document that cleaning was done properly.
Most batch operations include manual actions, such as
minor ingredient additions. Assets wait on operators to
take actions. Some only record and report delays. ECS has
developed an alert function that lets operators know when
the process is waiting on them, proactively encouraging
operational effectiveness. Letting operators know that
delays are being measured encourages them to learn to anticipate manual actions and plan their work to be available
to take action.

CFE Media: What are the best attributes of a great


manufacturer? What common thread runs through the
best clients you have that makes them successful?
Matheny: Great customers recognize the value of continuous improvement. Continuous improvement starts with
an agile control system. Model-based control is the most
agile. Configured control is next, with programmed control
being the least agile. Secondly, continuous improvement
requires effort and cost. It is critical that improvement not
be limited by budget, but be allowed to continue as long
as the actions are justifiedreturning more business value
than the cost. Finally, an attitude of continuous improvement must be pervasive. As Lean teaches, great ideas can
come from anyone.
CFE Media: What is your overall outlook
for 2016?
Matheny: Our overall outlook for 2016
is excellent. We hope to benefit from
marketing investments made in 2015. We
are humbled and honored to receive the
System Integrator of the Year Award with
the market credibility it brings. It also must
be recognized that there is often a tendency
for businesses to hold back investments
during an election year.

Wood Group Mustang, ranked No. 2 among the 2015 SI Giants, looks at the
industry and how new projects are evolving in a changing landscape.

ith challenging markets and evolving technology, it is an interesting time for the system
integration industry. Wood Group Mustang
Inc., based in Houston, is in the middle of
those challenges. With more than $155 million in system integration revenues in 2015,
the company ranks second in the 2015 SI Giants list. Larry
Perkins, automation vice president of business development
for Wood Group Mustang, discussed some of the ways manufacturers and SIs should work together, and just what makes a
successful SI project.

CFE Media: What is the one thing plant management should


do to help ensure a successful integration process?
Perkins: The key to a successful integration project
is to ensure the selected system integrator understands and is sensitive to the facilities operational
needs and production processes, not just the control
systems and technologies that are to be deployed.
Ultimately, the control system needs to reflect the
operational philosophies and processes used in the
facility. Ensuring these are appropriately captured
and deployed throughout the project will ensure the
overall operation of the facility is enhanced.
CFE Media: What are your customers looking for in automation projects? In turn, what should they be looking for in terms
of automation in their plants?
Perkins: As should be expected, our customers

expect on-time delivery of reliable, sustainable control solutions that provide smooth and
safe long-term plant operation In general, they
should be looking for projects that deliver process control and safety solutions that allow for
safe and smooth facility start-up, which results in
early achievement of beneficial operation. Additionally, the control system should be viewed and
delivered as a seamless, transparent layer to the
process operations.

CFE Media: Describe the project that provided your


team with the most satisfaction in the past year. What
was the biggest challenge, and how did your team overcome that challenge?
Perkins: Midyear 2015, we completed a 10-

year refinery automation-migration program


for a large West Coast refiner. This was the
most satisfying due to the overall customer
satisfaction and some of the comments the
users of the automation system gave us including the projects went so smoothly we
did not even know when the work was completed
This program was successful due to a number of key factors, including a strong project
manager from the customer combined with
a clear focus on using lessons learned from
previous projects, plowed back into the overall program. Maintaining key resources in the
execution team also contributed to the overall
success.
One of the most challenging projects was the
implementation of a highly integrated hybrid
control and safety system that controlled a
chain-sequenced seven-reactor/regenerator process. A short timeline combined with
the overall process dynamics and operating
facility presented some key challenges to the
project execution. However, our use of commercially available software for development
and modeling combined with in-house-developed testing applications allowed the overall
system to be designed, engineered, and configured with offline testing that resulted in a
very successful project for the customer.

Great manufacturers also understand and look closely at the


long-term cost of ownership and returned value of an automation system beyond the short-term purchase cost. In general,
they realize the potential impact to facility operation, quality,
and safety that can be provided through a well-designed automation solution that is built around the facilitys operational,
maintenance, and production capabilities and needs.

Perkins: A great manufacturer views their automa-

manufacturers to improve their operational efficiency?
Perkins: In general, currently installed systems
provide a wealth of information around equipment condition. Improved usage of this information combined with predictive operationalintegrity technologies, such as asset management
systems, smart instruments, and self-diagnostic
reporting of maintenance concerns and condition degradation, can have a major positive
impact.

This can be achieved by using the information


available from these systems through incorporation of the self-diagnostic information into facility maintenance and reliability-planning work
processes.
This allows the facility to move from reactive
instrument, control, and equipment maintenance
into proactive predictive and preventive maintenance that will help to avoid unplanned downtime, spurious trips, production instability, or
interruption.
CFE Media: What are the best attributes of a great manufacturer? What common thread runs through the best clients you
have that makes them successful?

Perkins: The overall automation market for upstream oil and gas will be depressed next year,
with some bright spots in chemicals, refining, and
petrochemicals.

The most successful integration projects occur when


a single team of systems-independent professionals are tasked from FEL-0 (front-end loading, stage
0): Start-up on a project. Too many times, vendors
push their teams; however, these teams are fractured
and many times outsourced for overseas operations.
Though they have standards to comply with for a finished product, many times the engineers implementing the system at start-up were not part of the configuration or design process. Thus, the final product
lacks the value and cohesiveness expected.

Get the stakeholders and the integrator together as early in the project cycle as possible
to discuss scope, schedule, and expectations;
preferably before the project is ever submitted to
the review process.
Issues routinely occur from various aspects
when, for whatever reason, a project begins
and everyone sort of knows what the project
involves; yet, the major players never really got
together to quantify and delineate the project
definition, goals, and expectations prior to getting the project approved. Scope creep, cost
increases, and short cuts to getting the project
implemented can occur. The project manager
becomes stressed because a budget and
schedule must be kept. The plants stakeholders
are concerned because the real issues facing
them might not get completely addressed. And
the integrator is caught in the middle trying to
address the requirements of both parties.

Build the project team from project inception. Have the process engineer(s), systems

The short-term mistake is thinking that the
market forces of competitive bidding will
provide the best price. Best price for what?

Systems integration is a repeated negotiation where both players are motivated to

One thing plant management can and should


do is help facilitate a conversation around
what the end goal for a project is, and what
the end goal is five years from now. We feel
that the conversations in bid meetings can
get tied around hardware, software versions,
automation vendor selection, and so on.
This will guarantee that the delivered solution
matches a spec sheet, but it speaks nothing
to functionality.
A higher-level conversation on automation
philosophy, expansion plans, and overall
desired capability should be had first. Once
standards are in place, and the function of
the system is clearly detailed, the other items
fall into place. This will ultimately drive an
integration process that has hooks for future
migration and expansions, is designed with
the future in mind, and is what the plant
needs. In our book, that is the definition of
successful.

We see projects being put on the fast track where


more detailed design is being asked for in FEL2 and
FEL3 (front-end loading) deliverables. It is making
the initial phases more expensive and extending the
timelines of the project. Furthermore, once the early
phases are complete, the final execution is being
pushed too late in the overall project; thus, creating
tougher deadlines with less scheduled time for internal testing and staging. This, in the end, creates
quality issues and does not lower cost.

Customers are looking for automation projects that solve a problem they have now. Their control system is obsolete so they ask for a newer one. Theyre bringing in a new line so they ask for expansion. What they should
be looking for is designing for the future. Automation projects are a lot like designing safety systems, in the
sense that the best way to mitigate risk is to design it out. The first round of PLCs were put in to replace physical relays and their logic. Through the years, replacements of obsolete PLCs end up becoming old programs
in new plastic. Why not take advantage of the new capabilities and optimize a process, or increase efficiency
somewhere? Its like doing enormous amounts of body work on an old car, but not touching the engine. The car
will look nice, but it still runs the same.
The other thing they should be looking for is planning for the future. Using standard libraries and functions can
make migrating in the future easier, as there will be less rework and fewer changes to be made. This all boils
down to a simple statement: Customers should be looking for automation projects that easily solve an immediate need, but are designed to accommodate future needs as well.

Excellent automation. There is an


amazing number of factories limping
along at 70%, with everyone thinking
they are doing about as good as
can be expected.

Most automation systems installed are still focused


on regulatory control. Product manufacturers now
are including better tools to gather equipmentperformance data so they can develop KPIs (key
performance indicators) for equipment. However,
there seems to be a push to merely upgrade systems and keep them executing with the same level
of controls as the legacy system; taking advantage
of new tools is looked at as too expensive to implement.
Operational-efficiency KPIs are not being implemented, even though they would allow for quicker
diagnosis of equipment degradation and, thus,
potentially lower costs by troubleshooting equipment issues sooner rather than later.

By definition, operational effectiveness means doing the best you can within existing constraints; not thinking outside the box or changing strategy. Therefore, increasing operational efficiency means measuring
key performance indicators and displaying the metrics to those with the ability to increase efficiency. Our

Other areas for operational improvement include keeping control systems and Level 3 systems current,

lost-production occurrences. Manufacturing facilities need to have tools and
methods in place to accurately and effectively look at and track process and
packaging performance, so they can identify the areas holding them back
from running a smooth operation.

Spend a little more time as well as funds on the design of an automation system. By putting in a little more
effort into initial design, you can build a system that can generate massive amounts of operational data that
can be used to optimize the production flow.
By thinking a little more critically on the overall design of an automation system, you can parse out areas
where energy can be conserved, transfers can be automated for speed or increased accuracy, or determine any other number of methods to decrease costs and time to market while increasing throughput.
Simply putting in a PLC that does nothing more than act as a condensed relay cabinet doesnt accomplish much for a client. We have always been huge advocates of spending more time in the design phase,
because the payoff in the end is incredible.

INTEGRATION ISSUES

Satisfying the business requirements while ensuring the


technical integrity of the project.

ne of the early issues system integrators face is


understanding the business issues that drive
a project. Successful integration projects not
only result in solidly performing automation
systems, but also provide solutions to business concerns. Too often, the conversations
are solely about technical issues with technical people.
This narrowed view can lead to projects that succeed when
viewed through a technology lens, but fail miserably in
meeting their prime objectives. Only after the why, what,
when, and who of a project are thoroughly understood is it
wise to determine how to apply the best technical solution.

There are also many nontechnical requirements that


must be sorted out early because they can influence
technical decisions. Most projects will likely require a
variety of:
Materials and system resources
Unencumbered access to production systems
A reasonable timeframe for design/build activities
Adequate production downtime for installation
Sufficient time and access to operations and maintenance staff for training.
Each of these items has one or more stakeholders,
whose interests can often conflict with each other and
your project requirements. Navigating these competing
interests can challenge even the most seasoned system
integration firm.
The best approach begins with effective communication and planning. When you have a firm understanding of the business drivers, communicate your requirements early with all of the stakeholders. For example,
it may not be obvious to a facilities manager that you
need plant utilities operational during system installationeven if plant production is otherwise down. You

must identify to these stakeholders all of the resources


you need to accomplish your project, while accommodating any issues they may have with meeting these
needs.
Getting stakeholders on the same page can require
creative negotiations. Phased systems installation,
around-the-clock installation, multishift training,
parallel operations between new and old systems, advanced finished-product inventory accumulation, and
even production outsourcing can come into play. With
some up-front effort, it is possible to strike the right
balance among lost production, installation savings,
resources, access, and business concerns. After the plan
is in place, keep the stakeholders engaged throughout
the processthis is the best pathway to a successful
ending.
Managing risk
After the project logistics are sorted out, a system
integrator can begin to design the physical and functional aspects of the system. There are risks to manage
throughout this process and throughout the lifecycle
of the system. It often falls on the system integrator to
help manage themsometimes long after the project is
completed. Security, controls, software, and testing are
important considerations.
Security risks: Managing security risks is becoming increasingly challenging for system integrators.
This is due in part to the availability and presence of
smart devices on the plant floor, and the desire to take
advantage and integrate the information they provide
across systems and platforms. This is a large and growing issue, with many layers and nuances. PLCs, HMIs,
servers, workstations, networks, and applications have
security vulnerabilities. Balancing the advantages of access and integration with the concerns of security is becoming increasingly complex. Understanding the risks,
defining the security zones, identifying the data that

grators frequently deal with issues like this.


They can be a great resource to help manage
these activities over the life of the system.

move between the zones, and identifying the physical and logical entry point for each zone are essential
aspects in developing a robust security strategy.
Control equipment operation: The safe and effective operation of the control equipment over the
lifecycle of the system is another risk to manage.
Control equipment must be vetted to ensure conformance with intended use, input/output signal types,
power requirements, corporate standards, and more.
Where this equipment is physically installed must
also be considered. There is a big difference between
equipment designed to be dust resistant and equipment designed to resist 80 lb of hose-directed water
with airborne corrosives. When shipping the control
equipment, excessive vibration can damage delicate
electronic components. The effects of this might not
be immediately apparent. Shipping via Air-Ride van or
other vibration-reducing methods will help mitigate
the risk of in-transit damage.
Software: Systems usually include various types of
software. One type is referred to as commercial offthe-shelf (COTS) software, which includes operating
systems, security software, visualization platforms,
database platforms, and more. There is a unique risk
associated with how various COTS software products
interact with each other over time. For example, a
routine service pack upgrade by your IT staff on your
workstation COTS operating system may render your
COTS user interface software inoperable. System inte62 DECEMBER 2015

Customized software: One of the most


challenging parts of any system integration project is customized software. It can
be found running plant-floor controllers,
graphical user interfaces, customized scripting, database management, and much more.
Ensuring this software meets the needs of
all stakeholders is one of the largest risks
to manage. A solid functional specification,
thoroughly reviewed by all stakeholders, is
the best approach. This details all automated
operations including:
Interlocks, sequencing, and device activations
How people interact with the system
HMI screen definitions, security, overrides, alarms,
configuration, and navigation
What data are collected, how it is queried, and how it
is presented
Any information exchanged with other systems.
A well-written functional specification will serve as a
basis to measure software development as well as to
ensure the system is operating properly over time.
Testing, commissioning: Ensuring equipment,
software, and systems are installed and tested properly
presents its own challenges. A site installation plan
based on the functional specification and electrical
design documentsis needed to keep track of which
devices and functions were tested. This is very important on large-scale integration projects involving
hundreds or thousands of devices and operations. It is
not uncommon on large projects that certain smaller
areas are initially untested during installation. This
can be due to lack of equipment, utilities, raw material, or other items necessary to test the operation. It
is essential to keep track of these areas and to involve
the system integrator prior to putting such areas into
production.
Making the right connections
As plant floor devices continue to get smarter, and the
cost of both bandwidth and storage continue to plummet, information exchange on the plant floor and across
the enterprise is becoming an essential part of most
system integration projects. Industrial networks on

the plant floor have special requirements not normally


found in traditional corporate IT environments. The
design and installation of robust industrial networks
that operate reliably over the lifecycle of your system
present unique challenges to system integration firms.
Unlike an office or home environment, industrial applications are often electrically noisy places. In addition
to high electromagnetic interference (EMI), these environments are subject as a class to temperature ranges,
dust, humidity, and a host of other factors not normally
found in a home or office.
The first step in designing a robust industrial network
is choosing cable media. So, whats the right choice?
ANSI/TIA-1005: Telecommunications Infrastructure
Standard for Industrial Premises states that Category
6 or better cabling should be used for hosts or devices
that are exposed to an industrial environment. Category 6 cable is good for up to 1 GB at 100 meters, and
category 6e cable can do up to 10 GB at that distance.
When installing network cable, shielded Ethernet cable
may perform better in high EMI environments if run
outside of conduit. The key to using shielded cable is in
proper grounding. Using one single ground reference is
essential. Multiple ground connections can cause what
is referred to as ground loops, where the difference in
voltage potential at the ground connections can induce
noise into the cable. Use a grounded RJ45 connector
only on one end of the cable. On the other end, use a
nonconductive RJ45 connector to eliminate the possibility of ground loops.
If your Ethernet cable must cross power lines, always do
so at right angles. Separate parallel Ethernet and power
cables by at least 8 to 12 in., with more distance for
higher voltages and longer parallel runs. If the Ethernet
cable is in a metal pathway or conduit, each section of the
pathway or conduit must be bonded to the adjacent section ensuring electrical continuity along its entire path.
In general, route Ethernet cables away from equipment
that generates EMI, such as motors, motor control
equipment, lighting, and power conductors. Within
panels, separate Ethernet cables from conductors by
at least 2 in. When routing away from EMI sources
within a panel, follow the recommended bend radius
for the cable, which can be obtained from the cable
manufacturer.

From a network architecture perspective, never use


hubs in this type of environment. If your network contains multicast traffic, a managed switch is an absolute
must. Multicast traffic typically comes from smart
devices on plant floor process networks in a connection-oriented producer/consumer-based technology.
EtherNet/IP (Ethernet industrial protocol), managed
by ODVA, is an application layer communication protocol that uses this technology. In addition to handling
multicast traffic, this class of switch usually provides
error logs, control of individual port speeds, duplex settings, and the ability to mirror ports. This functionality
will help optimize and maintain the industrial network
over time.
Trending toward the future
System integrators must necessarily face many challenges when dealing with clients, including project
management best practices, stakeholder engagement,
and ensuring stakeholder expectations are aligned with
business goals. Risk abatement is also a big part of
the system integrators world, and an ever challenging
one, particularly on technology fronts. System integrators must follow core design principles and face the
inherent challenges when it comes time to put these
principles into practice. Finally, with the explosion of
information on the plant floor, system integrators must
face the challenges of putting an industrial network
infrastructure in place to best leverage what these technologies offer.
While you are likely to encounter many of these issues
on a system integration project, they are just a sample
of the entire universe of issues we deal with on a regular basis. Technology will continue to evolve, as will the
particulars of the technical issues encountered by the
system integration community. What remains constant
is the approach to dealing with these issues. These
best practices should serve you well now and into the
future.

The 2015 System Integration study was conducted by Control Engineering
to better understand system integration of devices and systems as applied
to controls, automation, and instrumentation from the perspectives of the
system integrator and the engineering hiring the system integrator.
According to the study forty-six percent of respondents firms are
involved in system integration projects valued at $100,000 or more.
While two-thirds of respondents firms have integrated and/or plan
to integrate software; human-machine interface hardware/equipment,
operator interface, etc.; and programmable logic controllers or
programmable action controllers.
