1 SCOPE

This procedure defines the requirements for site hydrostatic testing of


Sulaymaniyah Heat Recovery Steam Generator and associated piping.

Paragraphs 3 and 4 are dedicated for the site hydrostatic tests of the main piping
lines. Five circuits are described and shall be tested separately. Only the limits for
the main process lines will be mentioned. For instrumentation, vents, sampling and
chemical injection, the limit is the second isolation valve when existing (or the first
one when there is only one valve). This rule is also valid for drains.

This procedure doesn’t inform the locations for water filling and circuit pressurisation
related to each test. These ones will be handled by hydrotest supervisor, depending
notably on site arrangement and accessibility.

For each test, the location for the calibrated pressure indicator is informed.
Nevertheless, its location may be changed while processing hydrostatic tests. The
calibrated pressure gauge is located as high as possible in each hydrostatically
tested circuit. If it is not possible and the pressure gauge is below a certain water
column, that must be taken into account in the measurement of the test pressure to
ensure that the whole system is at least raised to the test pressure (particularly
important in LP section).

Each appendix is related to one test of the main process lines and gives :
- The P&ID’s related to the test and on which all hydrotested lines are
identified
- The status of all valves and pipes related to the tested circuit. Refer to
document 66103/89E21 (see here below) to check whether it is
necessary to handle a special care on one particular equipment element.

The procedure “Prerequisite for commissioning equipment” 66103/89E21 contains


the list of all needed temporary equipments (spool, plug…) and the list of
equipments which need temporary special cares (internal removed, gate valve body
pressure relief valve removed…). For instance, during hydrotests, it is necessary to
remove deaerator internals in order to avoid damaging them.

Paragraph 5 is related to the site hydrostatic tests of the tubing: impulse lines from
the process root valve up to the transmitter manifold, sampling and dosing lines.

If CMI supervisor feels it useful, and when applicable, two connate circuits can be
filled in and pressurised to an acceptable pressure value for both circuits. The
isolation valve between those two hydrotest circuits will be then closed and the
circuit to be hydrotested can be put under pressure. This operation intends to
decrease the differential pressure at the ends of the valve which stands for a
hydrostatic test limit.

During testing, only personnel directly involved in testing shall be allowed in the
immediate vicinity of the HRSG.

All welding joints and flanged connections shall be accessible for examination
during the test.

Access should be made available to the hot gas path below the tube modules and
between each tube module if leakage is detected.

The code of applications are :


- ASME I/VIII DIV 1 Ed. 2010 + Add. 2011
- ASME B31.1 Ed. 2007 + Add. 2009

The present procedure is valid for the 1st HRSG of Sulaymaniyah. It is obviously
also valid for the 7 other HRSG. The following 2 digits shall be used as first digits for
the KKS :

2 WATER QUALITY

The water quality used for the hydrostatic test is of a prime importance. The water
chemistry must be analysed before heat exchanger fill in. The quality of the water
shall be such as to prevent both corrosion and any residue of injurious solids.

Since water pockets will remain in the HRSG for some time, it is compulsory that
water used for the hydrostatic test is harmless to metal.

Water for the hydrostatic test has to be demineralised and chemicals shall be used
to raise pH >= 10

The temperature of the water used for the pressure test shall be at no less than
ambient temperature, but in no case less than 20°C 2.

In a general way, if the ambient temperature is lower than 5°C and no antifreeze
agent is added to hydrostatic test water to avoid freezing, the HRSG must be free of
water and thereby the hydrostatic test must be delayed until the occurrence of more
favourable ambient conditions.

to pressure tests using water at no less than ambient temperature, but in no case less than 70°F (20°C)”

The conservation methods are provided in the CMI document


"HRSG CONSERVATION" (66103/49P12).

The piping used for hydrotests (including temporary piping) shall be clean.

3 TEST DESCRIPTION

Test n° 1: Preheater

This test concerns the preheater inlet, the preheater circuit, the line to feedwater
tank and the associated piping. See enclosure 1.

1. The preheater inlet line from CMI scope of supply to the preheater inlet header.

2. The preheater.

3. The preheater discharge lines from the preheater outlet header to the feedwater
tank line limit of supply. A cap is placed on the pipe at the limit of scope of CMI
and this is considered as the hydrotest limit.

4. The preheater bypass line.

5. The preheater recirculation line (common lines and splitted lines).

Maximum allowable pressure (MAWP) : 34 barg

Test pressure : 51 barg

Volume : + 11 m³ (for information only)

Calibrated pressure gauge location will be determined later on.

Note :
- Assumption is made that the limit of supply corresponds to the hydrotest limit
end. The piping between the limit of supply and the first isolation valve within
CMI scope of supply could be integrated in customer hydrotest if possible (to
be agreed).
- Terminal Point Downstream preheater circuit : Assumption is made that the
limit of supply corresponds to the hydrotest limit end. The piping between the
limit of supply and the first isolation valve downstream the limit of CMI scope
of supply could be integrated in hydrotest if possible (to be agreed).
- Pressure in the system cannot be above 90% of its yield strength. Therefore
special care must be given not to get above this pressure (53.6 barg),
especially when reaching test pressure (§4.12).

Test n° 2: LP water circuit

This test concerns LP feedwater line from the CMI limit of supply, the economiser
inlet, the economiser itself and piping to the control valves of LP drum. See
enclosure 2.

especially when reaching test pressure (§4.12).

Test n° 3 : LP drum and LP steam circuit

This test concerns LP drum inlet pipe, LP drum, LP evaporator and the LP steam
circuit up to CMI limit of supply. See enclosure 3.

limit of supply and the first isolation valve downstream the limit of CMI scope
of supply could be integrated in hydrotest if possible (to be agreed).
- Pressure in the system cannot be above 90% of its yield strength. Therefore
special care must be given not to get above this pressure (20.6 barg),
especially when reaching test pressure (§4.12).

Test n° 4: HP feedwater line and HP economisers.

This test concerns the HP feedwater line and HP economisers, the HP


desuperheating water lines, See enclosure 4.

1. The HP feedwater line from CMI limit of supply up to the HP1 economiser inlet
header .

2. The HP1, HP2 economisers and interconnected piping.

3. The HP economiser outlet line from the HP2 economiser outlet header up to the
HP feedwater control valve isolation valves.

Test n° 5: HP drum, HP evaporator and HP superheaters.

This test concerns the HP drum, the HP evaporator, the HP superheaters and
associated pipings. See enclosure 5.

1. The HP feedwater line from the feedwater control valve isolation valves up to the
HP drum.

2. The HP drum.

3. The HP evaporator circulation lines.

4. The HP evaporator.

5. The HP saturated steam lines up to the HP1 superheater inlet header.

6. The HP1 and HP2 superheaters and interconnected piping.

7. The HP live steam line up to the main limit of supply of CMI.

Maximum allowable pressure (MAWP) : 90 barg

Test pressure : 135 barg

4 PROCEDURE

To carry out the hydrostatic tests of the circuits, points 1 to 17 have to be followed :
1. The systems to be tested must be as clean as possible (free form dirt and grid)
meaning that’s it’s necessary to attach importance to clean erection.

2. Ensure that all pipe spring hangers are blocked in their cold position.

3. Ensure that installed gaskets have the correct rating.


4. Close the end valves of circuits, open the manual vent valves.

5. Usually, instrumentation is not yet connected during hydrotest. In the reverse


case, the pressure indicators or transmitters have to be isolated.

6. The relevant pressure gauge must be removed and replaced by a calibrated


pressure gauge. This instrument is provided by the erector.

The calibrated pressure gauge shall be located as high as possible in each


hydrostatically tested circuit. If it is not possible and the pressure gauge is below
a certain water column, that must be taken into account in the measurement of
the test pressure to ensure that the whole system is at least raised to the test
pressure (particularly important in LP section). 3

The pressure gauge must be calibrated at five points: 0, 25, 50, 75 and 100 % of
pressure gauge range.

7. The range of the manometer shall be sufficiently wide in comparison with the
test pressure.

The entire range of manometer shall be between 1.5 and 2 times the test
pressure.4

8. Serial number and date of calibration shall be recorded and included in the final
hydraulic test certificate.
9. The safety valves must be provided with hydrostatics test plugged or replaced
by a blind flange.

10. The pumps can be included in the circuit if the mechanical seal can withstand
the hydrotest pressure.

that the required test pressure is achieved at the top of the boiler”

ASME1 Ed.2010 add. 2011 PG-99 recommends : “Dial pressure gages used in testing shall preferably have
dials graduated over their entire range of about double the intended maximum test pressure, but in no case
shall the range be less than 1 ½ times that pressure.”

11. Fill the circuit to be tested. When water free of air flows from the vents, close
them. Check that air is not trapped in the circuit.

No component shall be subjected to any form of shock loading (hammer shock,


thermal shock or rapid pressure changes).

12. Pressurise system gradually up to the prescribed test pressure at a rate of not
more than 10 bar per minute up to approximately 75 % of the test gauge
pressure and by 1 to 2 bar per minute beyond this value.

If the preheater recirculation pumps have not been removed, it is important to


locate the pressurising pump not close to the preheater recirculation pumps in
order not to damage the mechanical seals.
13. Hold at test pressure prior to examination of the pressure parts by the inspector.
If required, the test pressure may be maintained by pumping.

This stage with full test pressure shall be maintained for 30 minutes.

Ensure that no part of the boiler shall be subjected to a general membrane


stress greater than 90% of its yield strength (0.2% offset) at test pressure.

No component undergoing pressure testing shall be subjected to any form of


shock loading, e.g. hammer testing, thermal shock, or rapid pressure changes.

14. During test, slight leakage through the seat of a closed valve is allowed. (see
enclosure 10). A leakage is considered as slight when it doesn’t prevent the right
operation of the pressure test, i.e. the pressure can be maintained in the circuit.
15. The hydrostatic test pressure may then be reduced to the maximum allowable
working pressure, and maintained at this pressure while the boiler is carefully
examined.

The metal temperature shall not exceed 50°C during the close examination.
16. Inspect the complete system for leaks and undue distortion.
17. After completion of testing, gradually reduce pressure to atmospheric pressure.
Drains and vents have to be opened in order to dry the system.

5 HYDROSTATIC TEST FOR TUBING

These tests are related to the tubing : impulse lines from the process root valve up
to the transmitter manifold, sampling lines and dosing lines.
The list of the tubing (according CMI scope) to be hydrotested and the test pressure
for each of them are given in the test certificates (see enclosure 8).

Procedure

The following procedure is applicable.


General remark : the calibrated pressure gauge is located below a water column.
That must be taken into account in the measurement of the test pressure in order to
ensure that the whole system is at least raised to the test pressure (particularly
important in LP section).
Pressure in the system cannot be above 90% of its yield strength. Therefore,
special care must be given not to get above this pressure especially when reaching
test pressure.

1. In case of screwed connection between process line and tubing (case of impulse
lines),
A. DP transmitter
a. isolate the transmitter by closing the two manifold isolation valves
b. close the drain valves of the manifold and the equalising valve as well
c. close the process isolation valve and dismantle the connection between
process line and tubing
d. fill the tubing line with demineralised treated water (or water according to
§2) through this connection
e. ensure perfect venting and refit the connection between process line and
tubing
f. connect the skid "hand pump+isolation valve+calibrated pressure gauge" to
the manifold (through drain connexion)
g. pressurise the tubing up to the test pressure according to § 4.12
h. maintain test pressure during minimum 10 minutes 5
i. reduce the pressure to the design pressure
j. inspection

B. P transmitter and P indicator


a. dismantle the connection between tubing and manifold
b. connect the skid "hand pump+isolation valve+calibrated pressure gauge"
c. close the process isolation valve and dismantle the connection between
process line and tubing
d. fill the tubing line with demineralised treated water (or water according to
§2) through this connection
e. ensure perfect venting and refit the connection between process line and
tubing
f. pressurise the tubing up to the test pressure according to § 4.12
g. maintain test pressure during minimum 10 minutes 5
h. reduce the pressure to the design pressure
i. inspection

2. In case of welded connection between process line and tubing (case of dosing
and sampling lines),
a. disconnect the sampling probe or the dosing pump
b. connect the skid "hand pump+isolation valve+calibrated pressure gauge"
c. fill the tubing line by opening the process isolation valve
d. ensure perfect venting and close the process isolation valve
e. pressurise the tubing up to the test pressure according to § 4.12
f. maintain test pressure during minimum 10 minutes. 5
g. reduce the pressure to the design pressure
h. inspection

6 HYDROSTATIC TEST FOR AUXILIARY SYSTEMS

The following auxiliary systems must also be tested hydrostatically or


pneumatically :
• Nitrogen circuit
• Compressed air circuit (Instrumentation air)

As the related design temperatures of these circuits are below 110°C and the
related maximum allowable pressures are conjointly higher than 0.5 barg, the
reference design code to be considered for the auxiliary systems is basically ASME
B31.3.

Air or water can be used as test fluid depending on the auxiliary system and fluid
availability. The related hydrostatic test pressures are the followings :
- Air : test pressure = MAWP x 1.1
- Water : test pressure = MAWP x 1.5
(conservative regarding the conditions with T < 110°C)

If water is the test fluid, the system shall be pressurised according to § 4.12.
In case of air, the pressure gradient to reach the test pressure shall be 1 bar/min.

A summary table informing the test pressures for the discussed auxiliary systems in
function of the used fluid as well as the applicable code is presented in the
enclosure 9. For each test, it is necessary to fill in the test certificate (enclosure 6)
and the pressure test record (enclosure 7).

7 ACCEPTANCE CRITERIA

The system shall be considered acceptable provided that no unacceptable leak is


detected during inspection of the system.

8 REPAIRS

If repairs are necessary, the methods of such repairs shall be agreed prior to
implementations. All repairs shall be documented.

Pressure parts which have been repaired following the hydrostatic test shall again
be hydrostatically tested, after completion of the repair and any required post-weld
heat treatment and non-destructive examination, unless otherwise agreed.
Such an agreement shall be based on the manufacturer’s own proven practices
which shall ensure that, the safety of the boiler is not impaired .

9 RECORDS

The pressure test report shall be completed following successful hydrostatic testing
(see enclosures 6, 7, 8 and 9).
A copy of this record is handed over to the CMI site advisor.
Records must be stored under document 89E02.

10 CONSERVATION

After the hydraulic test, the HRSG must be conserved. Dry or wet conservation
methods can be applied. It depends on the time duration during which the HRSG is
standstill. The detailed conservation methods are provided in the CMI document
"HRSG Conservation (66103/49P12)". The pipe spring hangers remain "gagged" for
the HRSG internal cleaning.
