3 - ACTUATOR SELECTION

48
ACTUATOR SELECTION

The selection of the actuator type is based first of all on

the power supply available to operate the actuator.
Considering the different type of power supply, we can
identify the following main actuator type:
Pneumatic (low pressure air - 3 / 12 bar);
Hydraulic (high pressure oil - 10 / 207 bar);
Gas over oil (high pressure gas or nitrogen - 10 / 103 bar);
Direct gas (high pressure gas or nitrogen - 10 / 103 bar);
Electric (electric AC power supply available);
Subsea (high pressure oil - 10 / 207 bar);

49
3.1 - ACTUATORS TYPE

50
PNEUMATIC ACTUATORS
Double action type:
Spring return type:
- Fail open (BDV - Blow Down Valves), the spring open the valve;
- Fail close (ESDV or ESV - Emergency Shut Down Valve), the
spring close the valve.
The spring return actuator sizing starts from the sizing of the
spring.
The power supply, air compressed, is taken from an indipendent
line with pressure value different from the one inside the main
pipeline.

We have to exceed the max torque at the max ΔP with the

minimum pressure supply.
The pressure supply for pneumatic actuators is between 3 and 12
bar power supply.
With spring return actuators, the cylinder must be sized in order to
exceed the resistant torque of the valve plus the resistant torque
of the spring.

51
HYDRAULIC ACTUATORS
Double action type:
Spring return type:
- Fail open (BDV - Blow Down Valves), the spring open the
valve;
- Fail close (ESDV or ESV - Emergency Shut Down Valve), the
spring close the valve.
The spring return actuator sizing starts from the sizing of the
spring.
The power supply, oil, is taken from an indipendent line with
pressure value different from the one inside the main pipeline.

We have to exceed the max torque at the max ΔP with the

minimum pressure supply.
The pressure supply for hydraulic actuators is between 10 and
207 bar power supply.
With spring return actuators, the cylinder must be sized in order
to exceed the resistant torque of the valve plus the resistant
torque of the spring.

52
GAS OVER OIL ACTUATORS
GAS OVER OIL: Double action type;

The gas taken from the main pipeline or from a separate line and put in a tank
push the oil inside the actuator cylinder.
The actuator output torque is directly proportional to the pressure supply taken
from the main pipeline.
The actuator model is selected from the catalogue considering the actuator
specific output torque (Nm per bar).

SIZING OF THE ADDITIONAL EMERGENCY TANK:

The emergency tank is charged with the pressure from the line. Usually the
tank is sized with pressure range between the ΔP normal and the ΔP
minimum.
In case we have only the value of ΔP minimum, we consider the above value
as normal and we have to find a new value of ΔP normal.

53
DIRECT GAS ACTUATORS
DIRECT GAS: double action and spring return.

The gas taken from the main pipeline or from a separate line flow
throught the control system inside the actuator cylinder.
The actuator output torque is directly proportional to the pressure
supply taken from the main pipeline.
The actuator model is selected from the catalogue considering the
actuator specific output torque (Nm per bar).

SIZING OF THE ADDITIONAL EMERGENCY TANK:

The emergency tank is charged with the pressure from the line.
Usually the tank is sized with pressure range between the ΔP
normal and the ΔP minimum.
In case we have only the value of ΔP minimum, we consider the
above value as normal and we have to find a new value of ΔP
normal.

4 PRELIMINARY CONTROLS
Before installing the actuator on the test unit, the electronic module needs to be properly configured according to the customer or to the internal data sheet.
Please verify that all cables are checked and marked.
Please verify that all the connections are made as per the approved wiring diagrams.

4.1 VOLTAGE CALIBRATION

First of all it is necessary to configure the power supply module according to the customer requirement. Wrong setting may lead to motor damage!
BEFORE OPENING ANY ENCLOSURE, PLEASE ENSURE THAT ALL THE POWER SUPPLY CONNECTIONS ARE SWITCHED OFF AND PLEASE
VERIFY THE GROUNDING CONNECTION!

4.2 DEFAULT SETTING

In order to verify the correct assembly and the correct functionality of the software installed, please verify the default configuration. Any changes may be applied
only after this.
During this stage please verify the software revision.

4.3 POSITION ENCODER

The position encoder should be tested in order to verify the correct installation.
Without setting the fully open and fully closed position, make a complete turn clockwise with the hand wheel.
During this operation, the operator must verify:
Wake-up operation made by the reed switches
Incremental encoder functionality
Resolving capability of the absolute encoder
When all the tests are performed, please make a complete counter clockwise turn with the hand wheel.
86
4.4 LOCAL CONTROLS
Please verify the correct installation and operation of the frontal knobs by ensuring that the motherboard reads all contacts.

4.5 LCD DISPLAY

All the information, alarms and overall status are shown on the LCD display. Please verify the integrity of the dot matrix (no black or white fixed points) and the
backlight intensity.

4.6 LED INDICATORS

On the front panel are installed 3 LED indicators:
Green Led: for fully open position
Yellow Led: for intermediate position
Red Led: for fully closed position
Please verify the operation, the position and the intensity.

4.7 INFRARED COMMUNICATION

Please verify via infrared port the connectivity and the duplex data transmission.

4.8 DC POWER SUPPLY CHECK

After a little delay (energize the actuator and wait 5 seconds), please verify the 24 VDC motherboard power supply with a multi-meter on the terminal board.
Please do this test only in the dedicated area and avoid any contact with the AC power supply area: danger of thermical and electrical hazard!

4.9 ACTUATOR WAKE UP

After an idle period, the actuator goes to energy save status. Please verify the wake up capability of the actuator by moving the hand wheel without loosing all
the information concerning current position, limit switches and configuration.

If the actuator and the valve are shipped already assembled, setting of the mechanical end stop screws and setting of the micro-switches (if any) have been
already carried out.
If the actuator is shipped not assembled to the valve, setting of the mechanical end stop screws and setting of the micro-switches have to be checked once the
actuator is assembled to the valve.

98
2.2 Actuator handling
We recommend that all the handling operations are performed by qualified personnel according to the applicable
rules.
The actuator lifting points are designed for the actuator handling only [Fig. 2.2.1]. They must not be used for
handling the valve/actuator assembly.
The actuator weight is indicated on the actuator nameplate.

Figure 2.2.1 – Actuator handling

99
2.3 Actuator storage
All actuators enclosures are weatherproof double-sealed with O-rings.
Preliminary Cable entries are supplied with plugs to protect the terminal compartment until the actuator is installed : please note that they are not weatherproof,
they just prevent the entry of undesired objects during transportation.
IMPORTANT: Please follow the information of this chapter!
Not observing these instructions will invalidate the actuator validity!

To obtain optimum service life, please storage the actuator in horizontal position.
In case of actuator indoor storage, we recommend the following actions:

•In order to assure the actuator performance, please storage it in clean and dry place, preferably in an area that is not subject to important temperature
fluctuations.
• The temperature range for storing is -20°C ÷ +80°C.
• Keep the actuator above the ground (on a wooden or plastic support) in order to preserve the actuator bottom part from any damage.
• Verify that the electrical connections (if any) and that the hydraulic connections are well protected by apposite caps.
• Check that the limit switch box (if any) has been correctly closed.

If the actuator is stored outside or for a long period, Please proceed as follows:

• The actuator should be stored off the ground, high enough to prevent being immersed in water or buried in snow.
• Protect the electrical connections (if any) and hydraulic connections using metal waterproof sealed caps instead of plastic ones.
• Protect with oil or grease the coupling part of the actuator.
• Operate the valve via hand-wheel or hydraulic manual override (if any) in order to verify the fully open and fully close position indication.
• The temperature range for storing is -20°C ÷ +80°C.

In case of actuator storage, we recommend the following actions:

Keep the actuator lift from the ground (on a wooden support) in order to preserve the actuator bottom part from any damage.
Verify that the electrical connections (if any) and that the supply connections are well protected by apposite caps.
Check that the control group enclosure and that the microswitch box (if any) have been correctly closed.
If the actuator is stored outside or for a long period, please proceed as follows:

2.4 Assembly of the actuator onto the valve.

2.4.1 Coupling with the valve - Orientation of the actuator on the valve.
The VALVITALIA – Automation Division actuators can be placed on the valve in various
configurations depending of client requirements. When there is no special client requirement, the
actuator can only be fitted in one position on the valve.
The actuator bushing can be provided with n°2 keyways placed at 180° from each other in order
to allow positioning of the actuator on the valve in n°2 positions (opposite positions).
On request, the actuator bushing can be provided with n °2 other additional keyways in order to
have 4 possibilities for mounting the actuator on the valve. In this case, n°2 additional holes will
also be machined for the pins on the actuator frame.

3 MAINTENANCE

3.1 Routine maintenance.

The actuators are designed and manufactured in order to minimize maintenance. They are designed and manufactured to withstand severe working conditions
for long period.
The frequency and the intensity of this maintenance are linked to the working conditions.

Every year, we recommend to verify the following elements:

The actuator operates the valve without any problem.
Verify that there is no leakage.
Verify that the actuator is exempt from damages, even accidental.
Verify that there is no condensation in the actuator frame actuating the pressure relief valve placed on the bottom part of the housing.
Every 3 months, we recommend to perform the following operation:
Remove the accumulated condensation in the dehydrator filter cartridge through the suitable draining plugs (only for gas over oil and direct gas actuators).
Every 6 months, we recommend to perform the following operations:
Check the correct functioning of the actuator.
Every two years, we recommend to verify the following elements:
The actuator operates the valve without any problem in the operating times required.
Verify that there is no hydraulic and pneumatic leakage.
Verify the oil level inside each gas-oil tanks (only for gas over oil and direct gas actuators). 104
Verify that the actuator is exempt of damages, even accidental.
Verify that there is no condensation inside the control group.
3.2 Extraordinary maintenance
If necessary, it is possible to perform extraordinary maintenance on various components

3.2.1 Replacement of the Actuator Frame seals (Fig. 4.2.2.A)

For replacement of the frame seals, please proceed as follows:

Isolate the actuator from the pneumatic supply and evacuate the pressure from the control group.
Remove the position indicator or the limit switches housing (if applicable) by unscrewing all the relevant fixing screws.
Remove the O-ring (110) of the limit switches housing (if applicable) from its transmission shaft.
Clean and lubricate the shaft groove with grease (FUCHS Renocal FN-20 or equivalent); in this way the O-ring (110) will remain in its groove during the re-
assembly.
Place new O-ring (110) in the shaft groove, than lubricate again with grease (FUCHS Renocal FN-20 or equivalent).
Remove the actuator frame cover in a “crossed” arrangement.
Warning: during the maintenance, pay attention to avoid the entry of foreign matter or dust that could contaminate the grease inside the actuator
frame.
Remove the actuator gaskets (90-340) and carefully remove accurately any residual from the frame / cover contact surfaces.
Place the new gaskets (90-340) after applying a thin layer of grease (FUCHS Renocal FN-20 or equivalent) on the contact surfaces.
Place the frame cover in its original position with the eventual limit switches housing adapter, assuring a perfect alignment from contact surfaces in order to
ensure its original weatherproofing.

3.2.2 Replacement of the Spring container gasket (Fig. 4.2.2.A)

BE CAREFUL.
Particular attention for the spring container.
Disconnecting of the spring container from the actuator frame:
The spring container is fully welded and cannot be disassembled when the spring(s) is (are) under load for safety purpose as the screws connecting the
container to the actuator are not accessible when the scotch yoke is holding the spring(s) compressed. Therefore, disconnection of the spring container from the
actuator frame will only be carried out when the spring are not compressed and therefore when the scotch yoke position provides sufficient access for loosening
the screws connecting the spring container to the actuator.

Dismantling of the spring container: The spring(s) are preloaded inside the spring container therefore dismantling of the spring container is EXTREMELY
DANGEROUS and has to be performed by skilled personnel under specified conditions. The spring container will be installed inside a press when cutting the
spring container in order to maintain the spring(s) in position during this operation. After this, under the press action, releasing of the spring(s) to its (their) free
length will be performed carefully.
VALVITALIA disengages its responsibility in spring container dismantling operations performed by others.

105
For replacement of the spring container gasket (70), please proceed as follows:

Isolate the actuator from the pneumatic supply and evacuate the pressure from the control group.
Lift slightly and / or adequately support the spring container so that it is perfectly horizontal. IMPORTANT: before starting the intervention is highly
recommended to obtain suitable tools for lifting / support the spring container.
Remove the actuator frame cover by following the procedure described in the paragraph 4.2.2 - points 6.
Remove the four internal fixing socked head screws as shown in Fig. 4.2.2.A.
Remove (slowly) the spring container to obtain sufficient space to perform this operation. Pay attention to the pusher of the spring container (inside the
actuator frame) that could fall and damage persons.
Remove the gasket (70) from its groove and scrape accurately any residual from the frame / spring container contact surfaces.
Place the new gaskets (70) after applying a thin layer of grease (FUCHS Renocal FN-20 or equivalent) on the contact surfaces.
Reposition the pusher of the in the original position inside the actuator frame.
Restore the spring container in its original position having care to check the new gasket remains in correct position. Pay attention to take a correct alignment of
the pusher respect to the spring container centering hole.
Restore and tighten the four fixing socked head screws placed inside the actuator frame.

3.2.3 Replacement of the Cylinder gasket (Fig. 4.2.2.A)

For replacement of the cylinder gasket (170), please proceed as follows:
Isolate the actuator from the supply and evacuate the pressure from the control group.
Lift slightly and / or adequately support the cylinder so that it is perfectly horizontal. IMPORTANT: before starting the intervention is highly recommended to
obtain suitable tools for lifting / support the cylinder.
Remove the actuator frame cover by following the procedure described in the paragraph 4.2.2 - points 6.
Remove the fixing plate from the cylinder shaft inside the actuator frame.
Remove the four fixing screws of the cylinder (inside the frame) as shown in Fig. 4.2.2.A.
Remove (slowly) the cylinder to provide sufficient space to perform this operation.
Remove the gasket (70) from its groove and scrape accurately any residual from the frame / cylinder contact surfaces.
Place the new gaskets (170) after applying a thin layer of grease (FUCHS Renocal FN-20 or equivalent) on the contact surfaces.
Reassemble the cylinder in its original position having care to check the new gasket remains in correct position. Pay attention to take a correct alignment of the
cylinder shaft respect to the fixing point inside the actuator frame.
Reassemble the fixing plate by screwing it on the cylinder shaft inside the frame, than restore and tighten the four fixing socked head screws to the fixing point
inside the actuator frame.
Restore and tighten the cylinder fixing screws inside the actuator frame.

6 - STRENGHT OR ADVANTAGE POINTS

109
VALVITALIA ACTUATOR GENERAL ADVANTAGES:

Delivery terms and prices;

No delay in complete unit (valve + actuators) supply due to close co-

ordination of valve and actuator engineering and production

Easy expediting and testing activities for Client and Client

representatives, due to the same location of actuator and valve
manufacturing facilities

Full responsibility of Valvitalia of the complete unit

110
VALVITALIA GAS DIRECT, GAS OVER OIL, PNEUMATIC AND HYDRAULIC
ACTUATORS ADVANTAGES:

Higher structural resistance: actuator structural components have been tested

according to the last procedure qualification of Snam Rete Gas – ENI Group and
have carried out more than 3.000 cycles (1 cycle = 1 open and 1 closing) at the
maximum output torque. The high structural resistance is due to a new design of
frame/cover, engineered in order to avoid any bending moment due to cylinder and
spring container weight.

Higher output torque: spring container, cylinder and frame have been optimized
through tolerances and components matching in order to obtain an higher
maximum actuator output torque, considering the same characteristic dimensions
(frame arm and cylinder internal diameter) of other actuators manufacturers.

111
VALVITALIA GAS DIRECT, GAS OVER OIL, PNEUMATIC AND HYDRAULIC
ACTUATORS ADVANTAGES:

Frame high resistance to weight bending moment: the structure of the frame has been
developed in order to avoid the actions on internal components due to weight bending
moment of spring container and cylinder; the lacking of bending moment makes also
easier the maintenance operation during opening / closing frame cover.

Innovative hydraulic pump: the innovative manual hydraulic pump is lockable and it is
characterized by high resistance, verified after 40.000 manual stroke during Snam Rete
Gas qualification tests with an output torque of 200.000[Nm] and a pressure of 75[bar].

112
VALVITALIA ELECTRIC ACTUATORS ADVANTAGES:

Double redundancy on every electronic key component: in order to assure the maximum
reliability even in the worst condition, we have installed in our actuator 2 cards to monitor
the same parameter. Should the first one be broken or have a malfunction, the second
card will assure the performance of the actuator.

Innovative Starting System: the motor is started not only with a traditional interrupter but
also with an advanced system which assure a soft start preventing the motor from
damage and assuring a better control on the output torque.

Power consumption: our innovative starting system improves the current required by the
electric motor to start the operation. Now we do not have the starting peak current
absorption (which may be 10 times the nominal working current) typical of mechanical
interrupter system.
113
VALVITALIA ELECTRIC ACTUATORS ADVANTAGES:

Modulating service: in case you would like to introduce a modulating service, there is no
need to change the actuators. You have only to reconfigure the software and change the
motor housing (only applicable for lower than 5.5 Kw motor).

Top performance CPU: our actuator manages all the operations via a top performance
DSP. For the first time on this field, we assures you to control all the parameters with 2
MHz refresh rate while all the other standard microchip solution can perform only a 10
KHz refresh ( about 200 times faster!).

Shortest starting delay: due to his CPU and his starting system, our actuator can start or
stop any operation with the shortest delay: maximum 20 ms instead of minimum 200 ms
delay typical of mechanical interrupter system.

114
VALVITALIA ELECTRIC ACTUATORS ADVANTAGES:

Absolute encoder: the key parameter for every actuator is the correct position
monitoring. In order to assure the best performance, we chose an absolute encoder type
which assure the highest definition and which do not loose the position in case of power
failure like all the incremental encoder.

Auto sensing procedure for limit switches: in case you have to set up the fully open and
fully close position at site, the actuator can perform an automatic procedure. This is
critically important: you do not have to remove the valve from the line to perform the set-
up!

115
VALVITALIA ELECTRIC ACTUATORS ADVANTAGES:

Partial Stroke Device: referring to the proven experience with the Pneumatic, gas-over-
oil and hydraulic actuators, our actuator can automatically perform a partial stroke test
as per customer requirements: via a remote signal or via a programmable internal timer.
It is also possible to customize all the parameters of the partial stroke test ( opening
percentage, time to remain in position, how many opening / closing operation…)
