Adalah satuan untuk kuat arus listrik (A)
b. Blow By Pressure
Blow by pressure adalah tekanan udara/gas yang diizinkan di dalam crank case.
c. Brake Performance.
Adalah pengujian yang dilakukan untuk sistem brake masih bisa berfungsi dengan
baik atau kondisi baik. Biasanya dilakukan sesuai prosedur sesuai dengan masing-masing
unit.

1. KPI Plant
a. Mean Time Between Failure (MTBF)
Rata-rata lamanya waktu (dalam jam) antara unit saat beroperasi dengan saat
breakdown. Parameter ini dipakai untuk mengukur ketahanan alat serta keefektifan
dalam pelaksanaan repair & maintenance suatu alat.

c. Pysichal Avability (PA)
Physical Avaibility adalah ukuran kemampuan suatu peralatan untuk beroperasi dalam
perioder tertentu dibandingkan dengan total breakdown yang diexpresikan dalam bentuk
persentase.
Physical Availability adalah salah satu Key Performance Indicator atau parameter
keberhasilan departemen plant maintenance dalam menyiapkan equipment yang siap pakai.

Adalah suatu kegiatan/suatu usaha yang dilakukan untuk pengecekan kondisi
attcahment pada unit alat berat.
d. Program Pemeriksaan Machine (PPM)
Adalah suatu usaha pemeriksaan dan inspection mesin yang dilakukan untuk
mengetahui kondisi unit, bila terjadi ketidaknormalan maka dapat dilakukan tindakan
yang lebih terschedule agar unit tetap kondisi prima dan siap digunakan. Aspek yang
diperiksa terdiri dari engine, hydraulic system, transmisi sistem.
e. Program Pemeriksaan Undercarriage (PPU)
Adalah program yang bertujuan untuk mengurangi biaya komponen-komponen
undercarriage yang nilai harganya cukup mahal, dengan memelihara undercarriage ini
maka cost yang keluar dapat di reduce dan umur komponen mencapai HM yang sesuai
dengan standart factory.
3. Tambahan
a. Daily Check
Adalah pemeriksaan pada unit alat berat yang dilakukan setiap HM interval kurang dari
50 jam.
b. Periodic Service
Adalah suatu usaha yang dilakukan untuk mencegah timbulnya kerusakan pada suatu
alat yang dilakukan secara berkala atau continue dengan interval waktu yang telah
ditentukan berdasarkan HM unit.
c. Penggunaan Part Book
Adalah penggunaan untuk mencari komponen, nomer spare part, posisi spare part
untuk komponen tertentu dan untuk melakukan pengorderan spare part unit.
d. Penggunaan Shop Manual
Adalah untuk mempermudah mekanik dalam memahami spesifikasi unit, struktur dan
fungsi unit, remove install komponen, testing

a. Damper
Adalah suatu alat yang digunakan untuk menaikan reliability dan durability dari
komponen power train, yaitu dengan cara menyerap getaran-getaran puntir (twisting
vibration) yang disebabkan karena adanya perubahan torque engine pada saat
akselerasi/deselerasi atau pada saat operasi dengan beban berat.
b. Differential
Adalah Suatu komponen untuk meneruskan tenaga putar dari transmisi melalui
propeller shaft yang selanjutnya akan membuat penyaluran tenaga lebih halus dari final
gear keroda kiri dan kanan pada kondisi apapun.
c. Diesel Engine
Adalah salah satu tipe dari internal combution engine (motor bakar dalam). Internal
combution engine (motor bakar dalam) merubah energi panas yang dibangkitkan dari hasil
pembakaran fuel menjadi energi mekanik. Pada diesel engine udara yang terhisap ke

dalam ruang bakar dikompresi sehingga mencapai tekanan dan temperatur yang tinggi,
bahan bakar (fuel) diinjeksikan dan dikabutkan ke dalam ruang bakar sehingga terjadi
pembakaran.
d. Final Drive
Adalah susunan roda gigi yang biasanya berupa satu set roda gigi lurus dan atau
satu set roda gigi planet (planetary gear) sebagai roda gigi penggerak akhir yang berfungsi
untuk mereduksi putaran dan meningkatkan torsi unit.
e. Hydraulic Pump dan Control Valve
1) Hydraulic Pump berfungsi sebagai pemindah oli dari tangki kedalam sistem dan bersama
komponen lain menimbulkan tenaga hidrolik
2) Control Valve berfungsi untuk mengatur tekanan, jumlah dan arah aliran oil yang masuk
ke sistem
f. Torque Conventer
Adalah suatu komponen power train yang bekerja secara hidrolis. Fungsi utamanya
tidak jauh berbeda dengan main clutch (coupling), sehingga torque conventer sering
disebut juga fluid clutch.
g. Torqflow Transmission
Adalah alat pemindah tenaga yang menggunakan fluida dalam hal ini oli sebagai
pengontrolnya. Secara umum, transmisi dihubungkan dengan engine melalui torque
conventer.
4. Tambahan
a. Fungsi Breathers
Berfungsi untuk lubang pernapasan pada unit unit dengan fluida yang menimbulkan
atau berpotensinya ada tekanan.
b. Fungsi Corrossion Resistor
Berfungsi untuk mencegah timbulnya karat (berupa larutan kimia magnesium) untuk
pH air normal
c. Facum sensor
Berfungsi untuk mengetahui kebuntuan air cleaner
d. Fungsi Ejector Pipe
Berfungsi untuk menyedot debu dan kotoran dari per-cleaner secara otomatis untuk
dibuang keatmosfir melalui exhaust pipe saat engine hidup
e. Fungsi Evacuator Valve
Berfungsi untuk membuang debu pada air cleaner housing pada saat engine mati

f. Fungsi Pre-Cleaner
Berfungsi untuk menyaring debu yang/partikelnya besar-besar (sebagai penyaring
awal).
g. Fungsi Tachograph
Berfungsi untuk mengukur putaran, dengan satuan adalah Revolution Per-Minute
(RPM)

Berfungsi untuk memisahkan/mendeteksi antara air dan fuel
D. TOOLS
1. Tools
a) Blow By Checker
Adalah diagnostic tools yang berfungsi untuk mengetahui blow by engine
b) Convex Scale
Mistar ini berbentuk gulungan sehingga apabila tidak digunakan maka mistar akan
tetap tergulung didalam tempatnya, mistar ini terbuat dari baja tipis yang
mempunyai tingkat kelenturan yang tinggi. Mistar type ini biasanya digunakan untuk
mengukur ketinggian dan keliling lingkaran suatu benda.
c) Dial Gauge
Adalah alat ukur posisi yang secara mekanikal memperbesar gerakan axial dari
spinddle yang sangat kecil dan diteruskan ke pointer.
Dial indicator dapat digunakan untuk mengukur :
1. Bend of a crankshaft
2. Run out of a brake rotor
3. Backlash of a differential gear
4. End play of rear axle shaft
d) Handy Smoke Checker
Adalah tools ayang berfungsi untuk mengukur warna gas buang engine, untuk
menganalisa keadaan engine berdasar dari warna gas buang tersebut. Hasil
pembacaan berupa perubahan warna kertas (filter paper) yang sebelumnya dipasang
pada alat ini.
e) Hydro Tester/Refractometer
Adalah alat yang digunakan untuk mengukur berat jenis elektrolit baterai. Ada
beberapa jenis hydrometer antara lain: Hydrometer dengan floating beam dan
hydrometer dengan pembiasan cahaya (Refractometer)

f) Jangka Sorong (Vernier Caliper)
Adalah alat ukur yang terdiri dari caliper dan skala.
g) Multitester
Adalah alat yang berfungsi untuk mengukur Voltage (Tegangan), Ampere (Arus
Listrik), dan Ohm (Hambatan/resistansi). Multimeter sering disebut juga dengan
istilah Multimeter atau AVO Meter (singkatan dari Ampere Volt Ohm Meter).
Terdapat 2 jenis multimeter dalam menampilkan hasil pengukurannya yaitu Analog
Multimeter (AMM) dan Digital Multimeter (DMM)
h) Oil Leak Tester
Adalah tool yang berfungsi untuk memeriksa kondisi operasi piston pada
torqueflow transmisi, selain itu tool ini juga bisa digunakan untuk memeriksa
kebocoran pada final drive case, atau untuk memeriksa kondisi dari floating seal
pada idler atau track roller.
i) PAP Toola
Program Analisa Pelumas (PAP) merupakan suatu sistem perawatan yang
dilaksanakan secara ilmiah. Ada 3 metode pengambilan PAP yaitu metode vacuum
pump, drain, dan inline sample. Alat yang digunakan adalah suction pump/vacuum
pump, hose & tube, botol PAP.
j) PH Tester/Kertas Lakmus
Kertas lakmus adalah tools yang digunakan untuk menentukan nilai basa dan
asam dari air.
k) Pressure Gauge
Pressure gauge digunakan untuk mengukur pressure fluida dalam bejana,
komponen dan dalam system. Adapun satuan pressure adalah : Bar, Kg/cm2, Psi
(Pound per square inch), mmHg, mmH2O, Mpa, Kpa (Kilo pascal)
l) Push Pull Scale
Adalah tools yang berfungsi untuk mengetahui gaya yang bekerja pada object
dengan cara mendorong atau menarik object yang bersangkutan.
m) Radiator Cap Tester
Adalah tool yang berfungsi untuk melakukan pemeriksaan pressure valve
radiator cap dan kebocoran pada engine cooling sistem.

n) Stop Watch
Adalah alat yang digunakan untuk mengukur waktu. Ada dua macam stop watch,
yaitu analog dan digital, dimana untuk stop watch digital memiliki ketelitian hingga
1ms, sedangkan stop watch analog pada umumnya hanya sampai tingkat detik (s).
o) Tachometer
Adalah diagnostic tool kit yang berfungsi untuk melakukan Program
Pemeriksaan Mesin (PPM) pada engine. Tachometer juga berfungsi untuk
mengetahui jumlah putaran suatu benda persatuan menit.
p) Temperature Tester Kit
Adalah alat untuk mengukur suhu. Dengan satuan oC, oF
q) Thermometer/Thermister
Adalah digunakan untuk mengukur temperatur atau suhu. Thermometer ada
yang menggunakan fluida dan ada yang digital. Thermometer digital dapat untuk
mengukur suhu dari 99,5oC sampai 1299oC
r) Torque Wrench
Adalah alat yang digunakan untuk mengencangkan bolt atau nut dengan
kekencangan (torque) tertentu
s) Wear Gauge Kit
Adalah alat untuk mengukur tingkat keausan komponen undercarriage

Artinya :Untuk ambient temperatur 20°C, oli tersebut mempunyai kekentalan
SAE 20W, tapi pada temperatur 100°C, oli tersebut akan mempunyai
kekentalan SAE 50.
l. Penanganan Grease
1. Simpan di tempat yang terlindungi dari panas matahari dan hujan
2. Gunakan grease sesuai spesifikasi yang direkomendasikan
3. Grease drum harus tertutup rapat
m. Penanganan Oli (Penyimpanan & Pengisian)
1. Cara penyimpanan oli : oli harus terlindung/tertutup terhadap sinar matahari
dan hujan.
2. Cara pengisian : Jangan membiarkan pipa isap pump (oil pump) menyentuh
dasar drum pada saat mengisi dan pipa outlet harus betul-betul bersih. Pipa &
pompa oli harus selalu bersih (kalau bisa jangan dicampur dengan pompa solar)
n. Pengertian dan Fungsi Additive
1. Zat additive adalah zat campuran yang ditambahkan pada Base oli untuk
mempertinggi ketahanan/kemampuan oli
2. Fungsi additive ini bermacam-macam seperti :
• Tahan terhadap temperatur tinggi
• Oilness
• Anti busa (anti foam) dan lainnya.
o. Pengertian Demulsibiliti
Adalah kemampuan oli untuk memisahkan dirinya terhadap air
p. Pengertian Deteriorasi
Deteriorasi : Peristiwa rusaknya oli karena pengaruh dari dalam system.
q. Pengertian Kontaminasu
Kontaminasi : Peristiwa rusaknya oli karena pengaruh dari luar system.
r. Pengertian Oxidasi
Oksidasi adalah suatu peristiwa kimia sebagai berikut :
Oli + O2 → CO2 + H2O
panas 50°C.
s. Pengertian Synthetic Oli
Synthetic oil adalah oli yang menggunakan base oilnya bukan dari CRUIDE OIL
(minyak nabati/ hewani) tapi dibuat khusus secara KIMIA, sehingga mempunyai
ketahanan & kemampuan yang lebih baik .
Contoh : Top One, Power -Up, Omega, dan lain-lain.

Tujuan dari seluruh kegiatan service merupakan aktivitas secara total. Masih banyak
yang beranggapan bahwa maintenance hanya meliputi pekerjaan ringan seperti,
membersihkan filter, mengganti oli ataupun yang lainnya. Terkadang pekerjaan overhaul,
machine inspection dianggap tidak sebagai pekerjaan maintenance. Bila kita memandang
aktifitas maintenance secara total, maka tujuannya adalah :
• High Availibility (berdaya guna fisik yang tinggi), yaitu menjaga agar suatu alat selalu
dalam keadaan siap pakai
• Best Performance (berdaya guna mekanis yang paling baik), yaitu menjaga agar
suatu alat selalu dalam kemampuan yang prima.
• Reduce Repair Cost (mengurangi biaya perbaikan), yaitu menjaga agar perbaikan
alat menjadi lebih hemat.

4.2 Klasifikasi Maintenance

A. Preventive Maintenance
Preventive Maintenance adalah perawatan yang dilakukan dengan tujuan untuk
mencegah kemungkinan timbulnya gangguan atau kerusakan alat. Perawatan ini
dilakukan tanpa perlu menunggu adanya gejala atau bahkan kerusakan pada unit.
1. Periodic Maintenance
Periodic maintenance adalah pelaksanaan service yang dilakukan setelah
alat bekerja untuk jumlah jam operasi tertentu. Jumlah jam dapat dilihat dari
pencatat jam operasi (service meter) yang ada pada masing-masing unit.

a) Periodic Inspection
Periodic Inspection adalah inspeksi atau pemeriksaan harian (daily) tiap 10hours
dan mingguan (weekly) 50 hours sebelum unit dioperasikan. Hal ini dilakukan untuk
mengetahui apakah unit ready / aman digunakan atau tidak. Dalam pemeriksaan
harian dapat menggunkan alat bantu, diantaranya :
• Check sheet : suatu form atau daftar yang digunakan untuk mencatat hasil
operasi dari masing-masing alat dalam satu hari operasi
• Daily check : sama seperti check sheet, tetapi ukurannya kecil (pocket) sehingga
mekanik atau operator mudah membawa dan mencatat hasil operasi perharinya.
1) Check Before Starting
Sebelum menghidupkan engine untuk mengoperasikan alat atau machine,
terlebih dahulu harus dilakukan pemeriksaan untuk memastikan apakah alat dalam
kondisi aman untuk dioperasikan atau tidak. Jangan menghidupkan engine, jika
terdapat label tanda peringatan (warning tag) menggantung pada work equipment

control lever. Pemeriksaan yang dilakukan meliputi pemeriksaan keliling (walk
around check), pemeriksaan sebelum menghidupkan (check before starting),
penyetelan (adjusting) dan pemeriksaan terhadap control operasi alat atau
machine.
2) Pemeriksaan Keliling (Walk Around Check)
Pemeriksaan keliling adalah pemeriksaan yang dilakukan secara visual
ditiap-tiap bagian unit, di sekeliling, bawah alat atau machine, untuk memeriksa
kemungkinan adanya kebocoran fluida. Contoh, air pendingin (coolant), bahan
bakar (fuel) atau oli (oil), periksa juga kekencangan bolt dan nut dari
komponenkomponen unit dari kemungkinan kendur atau hilang. Pemeriksaan
juga dilakukan terhadap kondisi system hidrolik, perlengkapan kerja
(attachment). dan kabel (wiring) dari kemungkinan lepas atau rusak.
Pemeriksaan keliling juga dilakukan untuk memastikan engine, radiator dan
komponen lainnya terbebas dari debu atau kotoran yang dapat menyebabkan
temperature menjadi tinggi.
3) Pemeriksaan Sebelum Menghidupkan (Check Before Starting)
Pemeriksaan sebelum menghidupkan adalah pemeriksaan yang
dilakukan terhadap jumlah air pendingin, bahan bakar dan oli. Jika kurang, maka
harus ditambah ataupun sebaliknya, bahan bakar dan oli harus sesuai dengan
jumlah yang direkomendasikan oleh factory. Pemeriksaan lainnya adalah brake
pedal travel, dust indicator serta fungsi dari lampu penerangan, horn dan backup
alarm sound. Segera lakukan perbaikan jika diperlukan.
a. Periodic Service
Periodic service adalah suatu usaha yang dilakukan untuk mencegah
timbulnya kerusakan pada suatu alat yang dilakukan secara berkala atau continue
dengan interval waktu yang telah ditentukan berdasarkan HM unit. Kegiatan ini
harus dilakukan dan sangat penting demi menjamin pengoperasina alat agar
terbebas dari kerusakan dan lainnya. Selain itu juga agar umur alat sesuai yang
direcomendasikan oleh factory. Waktu dan biaya yang dikeluarkan dalam
pelaksanaa periodic service akan dikonversi dengan umur alat tersebut dan
berkurangnya biaya dalam perbaikan alat.

4.3 Periodic Inspection Volvo FMX 440
Inspeksi atau pemeriksaan harian (daily) tiap 10 & 50 hours sebelum unit dioperasikan.
Hal ini dilakukan untuk mengetahui apakah unit ready / aman digunakan atau tidak. Dalam
pemeriksaan harian kegiatan periodic inspection pada unit Volvo FMX 440 antara lain :

2. Fuel system

Fuel is drawn up using the feed pump (1) through the strainer (2) in the combined
tank unit, up through the cooling coil (6) , which cools the engine control unit (16) , and then
down to the fuel filter housing (3) . There, the fuel passes a non-return valve (11) and primary
filter (4) with water separator (13) . The non-return valve prevents fuel flowing back to the
tank when the engine is turned off and when pumping by hand.The feed pump (1) forces
fuel to the fuel filter housing (3) and through the main filter (5) up to the longitudinal fuel
channel in the cylinder head (9) . This channel provides each unit injector (8) with fuel via a
ring-shaped space around each injector. The overflow valve (7) regulates the fuel feed
pressure to the injectors. Return fuel from the fuel channel in the cylinder head (9) flows via
the overflow valve (7) back to the fuel filter housing (3) . The return fuel is mixed with fuel
from the tank in the channel running through the fuel filter housing and drawn on to the feed

pump inlet (suction side). There are two valves in the feed pump. The safety valve (14)
allows fuel to flow back to the suction side when the pressure is too high, for example, due
to a clogged fuel filter. The non-return valve (15) opens when the manual fuel pump (12) is
used, to facilitate its use. The fuel filter housing (3) also contains an air vent valve (10) . The
fuel system is vented automatically when the engine is started. Any air in the system flows
back to the fuel tank (2) together with a small amount of fuel. When changing a filter, the
valve pegs (18) and (19) close, which prevents fuel from leaking out when the fuel filter is
unscrewed. The new filter is vented using the valves (18) and (20) in the filter housing and
the air vent valve (10)
(A) : The unit injectors are the E3 type with two solenoid valves.
(B) : The hand pump (1) in the fuel filter bracket is used to pump fuel when the system is empty,
and a non-return valve prevents fuel flowing back to the tank when the engine is shut down.
The electrical connection (2) is for the level sensor (3) and the drain valve (4) in the water
separator (5) . The primary filter (6) filters the fuel before it enters the feed pump, i.e. on the
suction side. The main filter (7) filters the fuel after the feed pump, i.e. on the pressure side.
The fuel system has an air vent valve (20) located on the fuel filter bracket.

(C) : The fuel feed pump is a gear pump located on the steering servo pump (8) . The feed pump is
driven by the shaft through the steering servo pump (9) . An O-ring (10) in a groove in the steering
servo pump flange seals between the two pumps. Power transmission between the pumps is via
a floating dog (11) . The pump housing (12) and end piece (13) are in cast iron. The drive-rotor
shaft and the driven rotor are mounted in needle bearings (14) and (15) . The pump safety valve
(16) is located in the pump housing and the non-return valve (17) in the pump end piece. Fuel
leaking passed the pump drive shaft is drawn back to the suction side of the pump via the channel
(18) .
(D) : The cooling coil on the left-hand side of the engine cools the ECM with fuel from the suction side
of the feed pump.
(E) : The overflow valve (19) on the cylinder head regulates the pressure in the low pressure system,
which supplies fuel to the unit injectors while also cooling them. The overflow valve has an
integrated air vent valve for the fuel system

Oil is drawn up through the strainer (1) in the plastic pipe (2) from the oil pan to the
lubricating oil pump (3), which forces the oil through the pressure pipe (4) to channels in the
cylinder block. The oil is led via the oil cooler (5) to the filter housing (6). After being filtered
in the two full flow filters (7), the oil is led via a connecting pipe to the main lubricating channel
(8) in the cylinder block for distribution to all the engine lubricating points and to the separator
turbine (9), if partial open crankshaft ventilation is the case. The valve mechanism is
lubricated via a drilled channel up to the VCB valve (10). On engines with an EPG, the VCB
valve is replaced by a junction housing. The air compressor (11) and turbocharger (12) are
lubricated via external hoses with oil filtered in the full flow filter (7). The finely filtered oil
from the bypass filter (13) is mixed with the piston cooling oil, which is led into the cylinder
block piston cooling channel. From here, the oil is spurted up into the pistons by the piston
cooling jets (14).

(F) : Piston cooling control valve — regulates the oil flow to the piston cooling channel.
(G) : Pressure outlet for measuring piston cooling pressure.
The lubricating oil pump is a gear pump located on the rear of the engine and
mounted with four screws to the rear main bearing cap. It is driven by a gear (1) directly
from the crankshaft gear. The pump gears are helical for less noise and their shafts are
mounted in bearings directly in the aluminium pump housing. The pressure reduction valve
(2) is fitted in the oil pump and controls the pressure of the lubrication system via an oil
channel (3) in the rear main bearing. A valve on the oil filter housing (not shown), controlled
by the ECM, regulates the oil flow to obtain an optimum oil temperature. The suction

system is two-part and comprises a plastic pipe (4) with strainer and a steel or aluminium
pipe (5). The plastic pipe is screwed to the stiffening frame. The metal pipe is sealed at the
ends with rubber seals and is available in two lengths depending on the oil pan used and
how it is fitted. The pressure pipe (6) is in steel and is attached to the cylinder block. It is
sealed using rubber seals. A connecting pipe from the oil filter housing leads the oil to the
main lubricating channel. The oil cooler (7) is mounted directly onto the cooling duct cover
(9), and the oil cooler cover (8).
The illustration shows the oil flow in the piston cooling system when valve (5) is open
and valve (6) balances the oil flow to the piston cooling duct. The piston cooling jet hits the
inlet hole to the piston cooling area. The piston cooling flow is regulated by a control valve.
An optimised piston cooling system is achieved by a constant flow, independent of the
engine speed.

4. Cooling System

• Cooling system overview
Coolant is pumped by the coolant pump (1) up through the oil cooler (3) , which is screwed
directly to the engine block inside the coolant shroud side cover, and is completely surrounded
by coolant. Some of the coolant is then forced to the cylinder liners' lower cooling jackets via holes
(2) , while the majority is forced onward through the holes (4) to the liners' upper cooling jackets.
The coolant then flows to the cylinder head via channels (5) . Coolant then flows through the
thermostat (6) , which directs the coolant via the radiator or via the pipe (7) back to the coolant
pump. The route the coolant takes depends on the coolant temperature.
The air compressor (8) and the gearbox cooling are connected via external pipes and hoses to
the return line to the suction side of the pump

• Coolant pump
The coolant circulation thermostat is of piston type and has a temperature sensitive wax
body, which regulates opening and closing.
(C) : The coolant pump housing is made of aluminium (1) . The channels used to distribute
the coolant are located at the rear of the pump, while the front contains the plastic
rotor (2) , the shaft seal (3) , the bearing (4) and the pulley (5) . The shaft bearing is
made up of permanently lubricated rollers. There is a ventilated space (6) between the
shaft seal and the bearing, which opens behind the pulley (7) . The part behind the
pump (8) is attached to the engine block by bolts.

The split synchronizer is, by design, a single synchronizer.The purpose of the synchronizer is
to equalize the speeds of the free running gears and the shaft in order to connect them.
• Range gear
The range gear comprises a planetary gearing system with two gear ratios, low range
and high range. In the high-range position, power is transferred directly to the driven
wheels. In the low-range position, gear reduction is achieved using the planetary gears.
The planetary gearing includes five planetary gears (4), which are in contact with the sun
gear (2). The planetary gears (4) are contained in a planetary gears holder (5). Around the

planetary gears sits the ring gear (3), which is connected to the clutch sleeve (7). The
planetary gears holder (5) and the output shaft (6) are connected by splines. The output
shaft is mounted in a ball bearing at the rear end of the range housing. Shifting between
high and low range is achieved by a pneumatic range cylinder, which acts on a shifting fork
(8). The shifting fork acts in turn on the clutch sleeve, which is attached to the ring gear.
When shifting to high range, the clutch sleeve (7) is moved in the direction of the
main shaft (1). In the high range position, the ring gear (3) is released from the range
housing. The planetary gears (4) are locked against the planetary gears holder (5), and the
entire planetary gearing system rotates as a single unit. The main shaft (1) and the output
shaft (6) both rotate at the same speed.
When shifting to low range, the clutch sleeve (7) is moved in the direction of the
output shaft (6). In the low range position, the ring gear (3) is locked to the range housing,
and the planetary gears (4) are forced to rotate with the sun gear (2). The output shaft (6)
then rotates at a lower speed than the main shaft (1).

When shifting from high to low range, the valve in the gear lever opens and air flows
into the solenoid valve (9) and the relay valve (7) if the speed is below approximately 30
km/h. Shifting occurs when the gear lever passes neutral. The check valve (4) opens and air
flows via the relay valve (7) to the range cylinder. The check valve (3) opens and once again
blocks the basic gearbox in neutral with the lock cylinder (6) .
• Splitter control

The inhibitor valve (5) is integrated in the clutch servo and controls the split gear.
When shifting from low to high split, the valve opens in the gear lever and air flows to the
relay valve (8) . Shifting occurs when the clutch pedal is fully depressed, the inhibitor valve
(5) opens and the splitter control cylinder (2) operates.
When the gear lever is in neutral and the clutch is released, the control is blocked by
the spring loaded plunger in the stop cylinder (6) . When the clutch is depressed, the air
flows from the split inhibitor valve (5) to the bottom of the cylinder and overcomes the
spring force, making it possible to engage the gear. This function prevents shifting when the
clutch is released.

Input Shaft
The input shaft, which transfers the engine power to the gearbox, is mounted in the
clutch housing in tapered roller bearing (2). The split gear (3) is fitted on the shaft with
needle bearing (6). The synchronizer (5) is fitted on the shaft between the split gear (3) and
the engaging sleeve (4). The input shaft always rotates in a clockwise direction (viewed from
the front).
Main shaft

The rear end of the main shaft is seated in the main housing with a tapered roller
bearing (2) and the front end with a tapered roller bearing (1), in the centre of the input
shaft. An oil distribution pipe (4) is fitted in a drilled duct in the centre of the main shaft.
The shaft carries four gears and two engaging sleeves. The 3rd basic gear (5) is a combined
split and 3rd basic gear, carried by dual tapered roller bearings ( 12). This gear can be locked
to the main shaft by the engaging sleeve (9) on the main shaft or to the input shaft by the
engaging sleeve on the input shaft. The 2nd basic gear(6), the 1st basic gear (7) and the
reverse gear (8) are all carried by needle roller bearings (13) and can be locked on to the
main shaft by the engaging sleeves (9) (10). Both engaging sleeves can be set in three
positions. They are moved by the shift forks, which are controlled by the GCU. The range
gear sun wheel (3) is machined into the rear end of the shaft. A sensor wheel (11) is fitted
directly on the main shaft and read off by the main shaft speed sensor on

The output shaft (1) and the range gear (2) are a single casting which is fitted in the
range housing with a ball bearing (5). The range gear is operated by one of the actuators in
the GCU. It contains planet gears, a ring gear and a sun gear (main shaft), which provide

Actuators
The GCU contains four pneumatic actuators, which shift the split gears, the basic gears
and the range gear. One of the actuators (1) operates the shift forks for the split gear. Two
of them (2) (3) operate the three basic gears and one of them operates the range gear. All
the actuators are three-position cylinders except the one for the range gear engaging sleeve
(low and high). Each cylinder is set in neutral position by activating both solenoid valves at
the same time

Solenoid valve
The solenoid valves are placed in a common valve block located inside the GCU. They
are controlled by the TECU. The engaging sleeves for the split gear, the three basic gears
and the range gear are each controlled by two solenoid valves. Solenoid valve B controls
the countershaft brake (spring loaded). All the engaging sleeves, except the one on the
range gear, can be set in three different positions where the middle position, is neutral.

There is a single-cone synchronizer (4) between each of the gear wheels (2) (6).
The engaging sleeve (5) is moved towards the gear wheel (2) or (6) thus pushing the
synchronizing cone against one of the gear wheel engaging rings (3). The friction between
the conical surfaces of the engaging ring (3) and the synchronizing cone makes the gear
wheel rotate at the same speed as the input shaft (1).
Gear System
The gear system consists of a number of gear wheels that are engaged and
disengaged by moving the engaging sleeves. Each of the four sleeves (5–8) is moved by shift
forks (1–4) which are pneumatically controlled by the TECU. The gearbox has three basic
gears, a reverse gear, an integrated split gear and a range gear. The split gear doubles the
basic gears to six and the reverse gear to two. Combined with the range gear, the gearbox
provides a total of twelve forward gears and four reverse gears.

In an overdrive gearbox, the split gear wheel on the input shaft and the
corresponding gear wheel on the countershaft are switched compared to a direct drive

The GCU receives compressed air from the APM (Air Production Modulator), port 24,
or other supply depending on the market. In turn, the GCU supplies the CVU with
compressed air. The countershaft brake is supplied with compressed air through a pipe
connected to the GCU via an air duct in the main housing. The exhaust air from the
CVUpasses via a filter, through the duct (7a) into the clutch housing and out through the
ducts (7b). The GCU is vented through an air exhaust duct (7c).

6. Clutch
The clutch has the task of transmitting driving force from the engine to the gearbox
also evens out variations in torque from engine. The clutch allows the driver to shift gear
by engaging and disengaging the engine to the transmission via the clutch pedal.
Scematic
The linkage between the clutch pedal and the clutch servo consists of an hydraulic
system made upof a master cylinder and an air-powered servo cylinder. The clutch servo
transfers the movement mechanically via a shaft to the clutch fork which is connected to
the release bearing.

The clutch servo is a pneumatically assisted cylinder, which is hydraulically
manoeuvred. It causes an input piston rod travel, directly related to the output liquid
volume displacement. An hydraulic hose transfers the liquid from the master cylinder to
the clutch servo.
• Clutch disc
The clutch disc is a dry disc with linings on both sides. It comprises a disc, shock
absorbing springs, a hub and linings. The linings are asbestos-free material riveted to the
disc. The disc is connected to the hub via frictional element and shock absorbing springs to
dampen the pulsating torque delivered by the engine. The hub is splined and can therefore
move back and forth on the shaft. To equalize the pressure on the linings, the disc consists
of a number of steel segments, which also helps to soften the action of the clutch.

Discription
The brake shoes movement is controlled by a mechanism called "Z eccentric". The
"Z" represents how the pressure pins are placed on the shaft with cam. When the shaft with
cam is turned, the pressure pins are pushed out. This movement is transmitted to the brake
shoes by the tappet heads. The brake shoes are pulled inwards by the return springs
pressing the pins. Adjust the play by rotating the adjusting screws so that the tappet heads
move out.

Brake shoes
The brake shoes are floating and automatically adjusted. The brake shoe ends can
slide freely in the tappet heads and on the opposite side as well. This allows a regular
distribution of the brake power along the whole surface of the brake linings.
Each wheel is provided with a primary and a secondary brake shoe. The primary shoe
is after the brake eccentric housing seen from the brake drum rotation direction, when the
drum is turning forward
Rotation
The shoe ends are differently shaped. During the brake action, the secondary shoe
slightly touches the brake drum before the primary shoe. This happens so that the

secondary shoe is pushed backwards while the primary shoe is pulled on the brake drum
rotation direction.

Adjustment mechanism
The adjustment mechanism is assembled within the housing, protected against dirt
and humidity. The brakes may be automatically or manually adjusted. In the automatic
adjusting system, the brakes areadjusted when the lining wear reach a certain level. In each
brake action the play is detected by thepinion which is in gear with the primary shoe
adjusting screw. This adjusting screw is connected to the secondary shoe adjusting screw
by means of a cross shaft. During adjustment, the screws rotate slightly, tappet heads move
a little bit.
